Preface
This manual describes the correct operation, inspection and adjustment for QY160K Truck Crane,
as well as installation and transport method of accessories. Lifting operation is a work that may be
involved with risk, in order to ensure your safety and give full rein to the crane high performance,
please read, understand and use the operating instructions in this manual. And pay more attention to
the contents of “Danger”, “Caution” and “Note” in this manual.
All cranes have been checked strictly in our factory and are supplied to Customers with all control
components correctly set. Please don’t regulate them casually.
Warning: Only the trained and qualified personnel can work on this crane.
Pay attention to periodic inspections of crane safety devices and don’t use reluctantly the devices
with any defects and abnormalities. What you should always keep in mind is “Safety Is a Top
Priority”.
Please keep the supplied technical documents and operation manual carefully, and operate the
machine according to instructions in them. Our warranty is voided if your machine is not operated
and maintained in accordance with our instructions. For special application, please contact the
technical department of our company, we would like to supply technical support in time and
effectively.
Caution: All products made by our company are proven by national “3C” approval. In order to
keep the conformity of “3C” products, during maintenance and service, replace parts with those

I. General safe operating practices


1.1 Highway traffic regulation
Before traveling on the municipal highway, main stem and square, make sure that the total weight,
axle load and outline dimension do not exceed the limited value prescribed in municipal and local
traffic regulations.
1.1.1 Axle loads
For axle loads you must differentiate between technically possible and permissible loads
according to traffic regulations. Otherwise, the following danger will be resulted in:
Danger:
 If axle loads exceed the permissible limit, then the braking power of the vehicle will be
reduced in proportion to the excess weight.
 Brake pad wear and the danger that the brakes overheat will increase.
 The steering system, the service brake and parking brake will then no longer conform
to regulations.
 The life of the brakes, axles, wheel hubs, suspension cylinders and bearings will be
reduced.
1.1.2 Transport of hook block for short distance
100t, 65t and 11t hook blocks may be respectively carried on the front of the vehicle if:
It is reeved not more than 4 times;
The hook is held with an auxiliary cable and attached to the towing coupling as shown in the
figure below.

Danger:

When moving the crane on public highway, the hook is not allowed to suspend in the
front of the vehicle;
With the hook suspended in the front of the vehicle for short distance jobsite transfer,

the field of vision of the driver should not be obstructed by the hook block.

During driving, make sure the camera viewing system is in working position. When switch it to
front, it only takes the role of assistant, could not replace person for getting information directly.
1.1.4 Carrying passengers
Carrying passengers in the operator’s cab during travelling is not permitted.
1.2 Running-in regulation
Warning: the new cranes that just leave factory have not gone through running-in.
Please do the running-in operation according to the corresponding requirements in carrier
instruction.
The oil pressure gauge and water temperature gauge must be monitored constantly while driving.
If either gauge shows an excessive reading, stop operation immediately to check.
1.2.1 Checklist
Note: Please operate the checklist item according to the corresponding requirements in
carrier instruction.
After the first 50 and the first 100 kilometres of operation, check the following:
1.2.1.1 Check that wheel nuts are tightened securely
Caution: Do not over-tighten wheel nuts! Max. tightening torque is 600N.m~660 N.m.
1.2.1.2 Check coolant and oil levels in the engine.
1.2.1.3 Check oil level in transmission.
1.2.1.4 Check engine, transmission and axle mountings for secure seating and for leaks (visual
check).
1.2.1.5 Check air pressure and conditions of the tyres (visual check).
1.2.1.6 Check all other chassis components for secure mounting.
1.2.2 Breaking in the brake pads
In order to obtain optimum braking acting, new brake pads must be activated or broken in. Break
in the new pads by applying the brakes in intervals in low to medium speed range, do not brake
forcefully! The breaking in route is preferably at least 500 km. In this phase, the maximum brake
drum or brake disk temperature of 150℃ may not be exceeded. The increase in temperature
resulting from each individual braking action may not exceed 15 % of the maximum value.
Caution: do not break in new brake pads through one or more continuous braking actions
over a longer period of time or by applying the brakes forcefully while driving at high speed.
Danger: if this point is not strictly observed, a serious accident will be caused!
1.3 Operation planning
As well as a fully functioning crane and well qualified personnel, operational planning is an
important precondition for safe and reliable crane operation.
The crane operator must be in possession of or procure all the necessary information before

starting the crane operation, especially:


 Natural condition of working site
 Total vehicle weight, and required travelling speed range
 Site location (journey distance)
 Route to be driven
 Height and side clearances
 Electrical overhead wires (complete with voltage data)
 Space requirements at the operating sites
 Movement and operation restrictions due to surrounding structures
 Weight and dimension of load(s) to be lifted
 Required lifting height and radius
 Load-bearing capacity of soil or surface to be operated upon

1.4 Safety-technical notes
1.4.1 Requirements of the crane operator
The most important requirement of the crane operator is to control, operate and adjust the crane so
that there is no danger to the crane crew and/or third party.
In order to fulfil this requirement, we would like to give you a few important safety notes in the
following.

1.4.2 Selecting an operating site
To avoid accidents from the outset, the correct selection of an operating site is extremely
important.

1.4.3.1 Equal distribution of pressure on the support pads of outriggers must be established so that
the transmission of transverse force between the outriggers is guaranteed.

Danger:
 Adjustment of outrigger span must depend on the values specified in load
capacity table.
 Outrigger beams must be pinned securely to prevent any movement of the jacks,
which could cause a serious accident!
 The pins for locking outrigger beams must be fully inserted, otherwise it could
cause a serious accident, such as toppling over.

1.4.3.2 Always extend all four ooutrigger beams and jacks, including those on the side opposite
the load. If only those on the load side are extended, the results could be dangerous as:
Danger:
 The load hanging on the hook tensions the hoist cable and the boom, and also deforms
them. If, in this situation, the load were to drop out of the lifting tackle cables, or if the
lifting tackle cable or hoist cable were to break, the load on the boom would be suddenly
lifted and the boom would jerk up violently. Therefore the crane may topple over.
 Despite what has been assumed before commencing operations, it may prove necessary
to slew the load to the opposite side. Therefore the crane may topple over.
 When turning from longitudinal direction, the crane can tip over due to the momentum
of the boom or counterweight.

1.4.3.3 The crane must be set up on a firm ground, and the inclination in respect of horizontal
could not exceed the value permitted (1%). Otherwise the crane may topple over.

Danger: If the crane is set up unevenly, the boom is swung toward a downhill grade, i.e.
the working radius will extend, which in extreme cases can cause the crane to topple over.

1.4.3.4 Checking safety measures


Before operation, check the following for safety:
 Has the operating site been selected so that the crane may operate within the smallest possible
working radius?
 Is the load bearing capacity of the ground sufficient?
 Is there sufficiently safe distance from slopes and trenches?
 Has it been confirmed that the crane is not in the vicinity of electrical overhead wires?
 Are there any obstacles in the area that will hinder necessary crane movements?
 Is axle suspension blocked?
 Are all outrigger beams and jacks extended to the positions as given in the load capacity
tables?
 Are outrigger beams secured with bolts?
 Are the support pads secured?
 Is the crane horizontally aligned?
 Have the axles been relieved of loads, i.e., is there no longer contact between the ground and
the tires?
1.4.4 Safe operation
Before beginning any work, the crane operator must be convinced that the crane is in safe
operating condition. The safety devices, such as load moment limiter, lowering limiter, anti-two
block switch and anemometer, etc. must all be operational.
 The load moment limiter must be set to the current operating status of the crane.
 The load capacities as given in the load capacity tables must be adhered to. The crane must
never be operated with a load exceeding the permissible load capacities.
 Before beginning any operations, the crane operator must know the weight and dimensions of
the load.

Example: the highest permissible load capacity according to load capacity table is 50000kg,
weight of the hook block is 500kg, and weight of hoisting ropes and slings is 100kg, so the actual
useful load of the crane is 50000-500-100=49400kg.
Danger exists if:
 The load moment limiter is not set to the actual equipment status of the crane, and as a result,
cannot fulfil its function as a safety device.
 The load moment limiter is defective or put out of operation.
 The outrigger beams are not extended to the points specified in the load capacity table.
 The support pads are not supported with stable base material sufficiently large for the soil
conditions.
 The load is pulled at an angle, particularly sideways.
 Loads which have become stuck are pulled free with the hook block. Even the weight of the
load which is stuck is no greater than the permissible lifting load, the crane may topple over
backwards if the load is suddenly freed since the tension created in the boom can cause it to
jerk back violently.
 Work is carried out in strong winds without referring to the related data.
 The crane is not aligned horizontally and the load is slewed toward the slope.
 The hook load begins swinging because the crane operator has not properly controlled the
movements.
 The loads and radii contained in the load capacity tables are exceeded.
 When working in the vicinity of power cables, these are not isolated by electricity engineers
or if hazardous area is not covered or fenced off. If it is not possible to take such measures, a

1.4.6 Working near transmitters


If there is a transmitter near the job site, strong electro-magnetic fields may exist.

 Spark or electric arc formation.
 Electro-magnetic interference to the function of load moment indicator and other electric
equipments on the crane.
 In any case, before working with the crane near transmitters, contact related representative or
consult a high frequency specialist.

Caution:
The high frequency rays from a transmitter require an increased working protection and
special guidelines for crane operator and crane personnel.

 Every crane must be “totally grounded”. Check visually or with a simple tester to ensure that
ladder, cab and cable pulleys are totally grounded.
 All persons working on the crane or on larger metal parts must carry special protective gloves
without metal connectors and suitable protective suits to protect them from burns while
working.
 If one should feel an increase in temperature, there is no need for panic. It is affected by
frequency rays that tool, component or carrier is “hot”.
 The temperature of the tools affected by high frequency depends on their “size”. Cranes,
carriers and coverings for example, are “hotter”.

1.5.2 Permissible ground-bearing load
When the crane is supported, the outriggers exert considerable pressure F onto the ground. In
certain cases, individual outrigger must take up the weight of the crane as well as the weight of
the load and this is transferred to the ground. The ground must always be able to stand up to the
pressure exerted upon it. If the surface area of the support pads is not sufficient, these must be
fixed with a foundation corresponding to the load-bearing capacity of the ground. The necessary

Only stable materials, such as wood planks of sufficient strength and size, may be used

1.5.4 Method of wind velocity measurement
The position where the wind works against the machine is the height above the ground that
corresponds to 60% of the boom length at that time. Since the wind velocity of the weather report
is the average wind speed for 10 minutes at a height of 10 meters above the ground, it is necessary

1.6 Emergency methods


1.6.1 Emergency methods when electrical accident occurs
If any part of the crane or rigging contacts a high voltage line, the safest procedure for the
operator is to stay at his post until the contact is cleared, or the power has been shut off. If the
operator must leave the machine, he should jump off, rather than climb off.
If the lines are broken, inform people around to keep out the lines and barricade this area.
Notify the electrical power company immediately.
In case someone gets electric shock, artificial respiration and heart massage must be carried out at
once.
After an accident, if reuse the crane, inspect all instruments.

Danger:
If these instructions are not observed, injury to person or damage to the machine will occur.

1.6.2 Precautions against lightning and earthquake


When lightning or earthquake occurs, immediately do the following:
1.6.2.1 Stop the work, and lower the load onto the ground. Retract the boom fully and position it
on boom rest.
1.6.2.2 Engage the brakes, stop the engine, and turn off the electrical power of all electric circuits.
1.6.2.3 Advise all personnel to stay away from the surrounding area of the machine.
1.6.3 Precautions against disasters and measures for survival
Fire: when fire occurs, operator should stop operation immediately and carry out emergency
measures to avoid risk. Meanwhile, dial the fire number of the country where you stay in. Rescue
with the on board fire extinguisher can be performed on the condition that operator’s life will not
be endangered before rescuers arrive.
Accident: when the doors cannot be opened due to accident, operator and (or) driver may break
the glasses with the breaker equipped in the cabs.
1.6.4 Cleaning of the crane
Keep the working platform or access clean and dry, so that there is no slipping risk while operator
or serviceman is passing through it.
The crane should be cleaned after a period of operation. Flush the greasy dirt on the outside
surface of the crane with washer solvent. The ones in cabs should be removed with cleaning cloth,
plus related washer solvents if necessary. Prevent washer solvent entering into load moment
indicator and instrument panel, otherwise short circuit will occur.

1.6.5 Noise
Noise level at seated position is ≤90 dB(A), exterior noise level during acceleration traveling is
≤88 dB(A), exterior noise level during traveling with uniform velocity is ≤84 dB(A), and noise
level in operator’s cab during lifting operation is ≤90 dB(A).
1.6.6 Safety protective equipments
Safety protective equipments (helmet) should be worn by operator, signaler and management
working on or around the crane. Safety belt should be worn when perform work above the ground.
In specified working environment, wear special equipments according to employer’s
requirements.
1.7 Hand signs
When performing any movement, the crane operator must always keep his eye on the load, and
when moving the crane without a load, he should observe the crane hook or the lifting tackle. In
order to ensure operation safety and prevent accident, supervisor and operator should be familiar
with the meanings of various hand signs and signals.

Danger:
Risk exists in unknown load!

If this is not possible, he must only operate the crane according to instructions given to him by a
signaller. These instructions may be given in the form of hand signals or over a two-way radio.
Whatever method is used, precautions must be taken to eliminate the risk of misunderstandings.

Caution:
Operators must respond to emergency stop signal whenever and whoever sent during
lifting operation.

Danger: hand signals must first be discussed and agreed upon and then clearly given.
Misunderstandings can lead to serious accidents.

The hand signals illustrated in Fig. 1-1 are given as recommendations for safe working and they
are the basic hand signals. If they cannot satisfy the operation, please add some signals according
to the concrete operation situation.

1.8.1 Nameplate
Nameplate is fixed on the outside of the door of the operator’s cab. Carrier nameplate is installed
on the front right of frame.
There are crane name, model, total rated capacity, VIN, manufacture date and manufacturer, as
well as engine series number and engine model, etc. on the nameplate.
VIN is located on nameplate and the front right side of frame beam.

1.8.2.1 Warning plate
Various warning plates are fixed on boom, counterweight, etc. so as to guide operator for safe
operation and avoiding damage. Position of warning plates is shown in the figure below.

1.8.2.2 Indication plate: fixed on reducer, etc., consists of information about model, amount,
replacement time and notes on the reducer lubricating oil.

1.9 Use the manual correctly


a) It is an integral part of the crane.
b) Keep it properly in the working life of the product.
c) Pass it to any successive owner of the product.
d) Important information about all systems and parts are included in the manual. Prior to
operation, read it carefully, so as to prevent unnecessary accident by mis-operation.

2.1 Application

2.2 Working scope
It is suitable for lifting operation and installation work in city construction, transportation, ports,
bridges, oil fields, plants and mines, etc.
2.3 Operating conditions
Job site: during crane operation, the ground should be firm and without the risk of sinking.
The tilt of the slewing ring installation plane: it should be no more than 0.5% with no load.
Environmental temperature: -20℃~40℃
Working wind pressure: should be no greater than 125N/m2.
2.4 Main features
a) Compact structure, good pass ability, maneuverable, wide outrigger span and excellent lifting
performance.
b) Six-axle truck crane specialized carrier equipped with AMT transmission, which may be
operated automatically and manually.
c) Hydraulic drive, pump-controlled open variable displacement system, combined with electric
proportional control system, and modularized design make operation smooth and improve the
control capacity of the crane greatly.
d) Electric proportional pilot control is used for superstructure control. With PLC control
technology adopted, a control network between superstructure and carrier are formed through
CAN-BUS, so all movements of the crane may be realized smoothly and flexibly after
combined with normal electric system.
e) Six-section boom with oviform profile, made of high tension steel plates. Single-cylinder
automatic telescoping system and interlocking system make various boom lengths and
powerful lifting capacity available.

2.5.1.1 Lifting capacity Q
The mass to be lifted by crane is indicated by rated capacity. It means the permissible maximum
lifting load that the crane can lift up under various safe working conditions. It includes the weight
of lifting tackle, hook block and wire rope between boom head and hook.
2.5.1.2 Radius R
It is the horizontal distance from centerline of rotation to a vertical line through the center of
gravity of the load while the crane is set up level on ground, it is also called working radius.

b) The total rated load includes the weight of the hook block and slings.
c) The working radius in the tables means the horizontal distance from centerline of rotation to a
vertical line through the center of gravity of the load while the crane is set up level on ground,
and it is the actual value including boom deflection while the load is been lifting, in m.
d) Each boom section has to be extended sequentially according to telescoping rate specified in
lifting capacity tables, in which “0” means the extended proportion is 0%, “1” means the
extended proportion is 46%, “2” means the extended proportion is 92%, “3” means the
extended proportion is 100%.
e) Operation of the crane only can be performed in the range designed for the crane. It is not
allowed to position the boom beyond the range specified in the lifting load tables, otherwise,
tipping over of the crane may be caused even if there is no load lifted. During normal
operation, they are limited by safety devices. When “set-up” function (the bridging switch on
instrument panel) is actuated, operation of raising or lowering boom must be done in the

working radius specified in the lifting load tables.


f) Prior to operation, hydraulic outriggers (on both sides) must be extended to the positions
specified in lifting capacity tables, and secured with pins.
g) Solid and stable materials may be applied underneath the outrigger floats according to ground
condition.
h) Before operation it must be confirmed that all tires clear off the ground.
i) The crane must be levelled according to level gauge. During operation, check the levelness of
the crane irregularly and level the crane in time if necessary.
j) The total rated loads for single top are the same as those for jib of 11.55m at 0º offset.
k) Lifting operation is allowable when wind force is less than grade 5, and wind pressure is not
more than 125N/m2.
l) The total rated lifting load shown in the tables for boom is the one that without jib attached.
When a jib is attached on the boom head, the lifting load should be reduced accordingly.
m) It is prohibited to telescope with a load suspended.
2.5.8.1 Notes about lifting boom
a) The lifting capacity of boom is limited, so never lift a load beyond that specified in lifting
load tables.
b) In any case, boom must be extended according to the lifting load tables.
c) Lifting load must be done after boom is extended.
d) The lifting boom only is allowed to move within permissible working radius.
2.5.8.2 Load moment limiter and safety device
a) IFLEX5 load moment limiter is equipped on the crane, please carefully read its instructions
before operation.
b) Current equipment mode and working condition code of the crane may be set through keys
on the indicator of the limiter.
c) Load moment limiter is a necessary device for ensuring lifting operation safe, but it should
not be regarded as a device interrupting the operating intention of operator. Prior to operation,
operator should know the weight of the load to be lifted. Installation of the device cannot
exempt the duty that operator must pay attention to operation safety.
d) The indicator of the limiter may indicate the working radius, boom length, lifting height and
moment percentage rate.
e) Anti-two block fitted on the boom head may prevent hook block from blocking with boom
head. Prior to operation, it should be checked to see it is functional.
f) Lowering limiter may stop hook lowering to ensure at least three turns of rope remained on
the winch drum.

g) Prior to operation, operator must check the function of safety devices.


2.5.8.3 Notes about rope
a) Looseness of wire rope must be prevented.
b) Wire rope must be taken in or let out while boom is telescoping,
c) Part line of rope between boom head pulley and hook depends on the max. rope strength and
the weight of load to be lifted.
d) Total part line of rope should be set on the load moment limiter.
2.5.8.4 Slewing speed
Refer to Table 2-3 for the percentage of the max. permissible slewing speed under various boom
lengths while a load is lifted to the max. slewing speed while no load is applied.

2.5.8.5 Reduction in the rated lifting load for boom
When a jib is attached on the boom head, the rated lifting load for boom should be reduced
accordingly. Refer to Table 2-4 for the reduction when jib is located alongside the boom and jib is
attached on the boom head at 0° or 15°offset angle, as for the one jib is attached on the boom head
at 30°offset angle see Table 2-5.

Ⅲ. Crane operation
3.1 Superstructure engine
3.1.1 Operation of engine
An independent engine system is equipped for crane superstructure. VOLVO TAD720VE engine
specialized for construction machines is selected, which features low noise, compact structure,
strong output torque, suitable for crane operations. Before starting the engine, outriggers must be
deployed (see outrigger operation instructions in carrier operation manual), crane carrier engine is
shut down, and every control lever is secured in neutral position.
3.1.1.1 Starting the engine
Please refer to engine operation instructions.
After, insert the starting key into the starter switch, and turn it clockwise to positionⅠto turn on
power source, and then the superstructure electric system is powered. Further turn the key to
position Ⅱ, and then the engine may be started. The engine starting time for each attempt can’t
exceed 5 seconds and the interval between two attempts is not less than 15 seconds. If the engine
can’t be started after 2~3 times attempt, find the cause.
After it is confirmed that all control levers are in neutral, first, turn on the power main switch
under the seat in operator’s cab, and then insert the starting key into the starter switch (SO), and
turn it clockwise to positionⅠto turn on power source. After that depress accelerator pedal to
proper position (about a quarter of its stroke), and further turn the key to positionⅡ, and then the
engine may be started. Return the key to position ON if the engine couldn’t be started within 12
seconds, and start it again after 2 minutes.

If the engine can’t be started after 3 times attempt, stop starting and find the cause.

3.1.1.2 Preheating the engine
The engine should be preheated under idle speed after starting. Only 60℃ of water temperature is
reached, can the engine run. In winter or cold area, the time of preheating the engine should be
enlarged to increase cylinder temperature and make the surfaces to be lubricated sufficiently.

Using the engine after starting without preheating will lead to serious wear and reduce the
working life of engine.
There is a hand pump equipped. Oil pressure in suction line will lower because the engine is not
used for a long time. If it is difficult to start the engine, open right covering and supply oil to
engine by the hand pump. Press the hand pump repeatedly until diesel enters into engine cylinder,
and then start the engine.

3.1.1.3 Stopping the engine


In normal condition, let the engine run at idle speed by releasing accelerator pedal, and stop all
operations. Press the stop switch A on the instrument panel, after delaying for 2~3 seconds, the
engine will be shut down. If intend to discontinue the crane, turn the starting key to position OFF
to turn off the main power.
In emergency, stop the engine by pressing the emergency switch B directly. Return the switch B
after engine shutdown.

3.1.2 Cautions on engine operation
a. In the course of engine operation, pay attention to water temperature gauge, oil pressure gauge
and ammeter for normal work.
b. Engine maintenance and repair should be performed according to the requirements in the
engine operation manual.
c. Do not cut off main power switch in engine operation.
d. Drain out cooling water completely if antifreeze liquid is not used in winter in order to prevent
engine crack.
e. After job is completed, let the engine idle for about 5 minutes, and then stop it.
3.2 Acceleration
3.2.1 Operating method
Independent superstructure engine system is available for supplying power to lifting operation.
Accelerator operation for engine speed-up and speed-down is realized through hydrostatic oil.
Depressing the accelerator pedal in crane cab can increase the engine speed as well as the speed in
operations of swinging, boom telescoping, boom elevation and winch. After raising your foot, the
accelerator will return to its original position under the action of spring force and the engine will

return to the idle speed condition, refer to Fig. 3-4.

3.2.2 Cautions on operation:
a) During operation, never depress the accelerator pedal abruptly to avoid risk and crane
damage. Uniformly accelerating and decelerating can make operation safe and smooth, and
prolong engine service life and decrease oil consumption.
b) Max. torque is reached when engine speed is 1400 r/min. Ideal engine speed will be got by
coordination of lever and acceleration.

Different brands of brake fluid should not be mixed.


3.3 Operating winches
3.3.1 Main winch operation (Right lever)
Push the right lever forward, the hook block will lower; pull it backward, the hook block will rise
up. The raising and lowering speed are adjusted by the lever and accelerator. With the main winch
high speed switch pressed, the raising speed will be increased.

3.3.2 Auxiliary winch operation (Left lever)
Push the left lever forward, the hook block will lower; pull it backward, the hook block will rise
up. The raising and lowering speed are adjusted by the lever and accelerator. With the telescoping/
high winch speed switch pressed, the raising speed will be increased.
Auxiliary winch is optional, and it is not on board when the crane is traveling on road. If it is to be
used, the auxiliary winch selector switch on instrument panel should be pressed before operation.

In order to avoid side loading during lifting operation, while operate the control lever for
lifting, press free sliding switch on the left lever or right control lever. Thus the boom can
slide to align with the load center of gravity. Release the switch after the load leaves the
ground.
3.3.3 Cautions on operation
1) Lift up load in vertical direction only. Avoid side loading or dragging on the ground.
2) Do not abruptly move the winch control lever.
3) Before operation, confirm the winch brake is operational.

3.4 Boom telescoping operation


3.4.1 Telescoping control lever (left lever)
Prior to operation, press the lower end of telescoping/auxiliary winch selector switch on instrument
panel.
Boom telescoping operation can be controlled automatically and manually. The automatic method
is recommended. The control buttons are on the display. The telescoping speed will be adjusted by
the left lever and accelerator jointly.

3.4.1.1 Automatic telescoping operation
The automatic telescoping operation can be realized through selecting boom length telescoping

The cylinder pin and boom pin operations should be done slowly and cautiously. The operations
can be finished through the selection of the boom length telescopic code with the aid of “the

“boom position indicator”, “telescopic ratio of the boom sections” and “left control lever ”.

3.4.3 Notes on the telescopic operation


3.4.3.1 The hook block will be raised or lowered while the boom is telescoping. The boom
telescopic operation should be coupled with the winch operation so as to adjust the hook block
height to the ground.
3.4.3.2 Boom working radius should not exceed the value specified in the total rated lifting chart.
Otherwise, tipping may occur.
3.4.3.3 Telescopic operation can only be done when the hook block is not under load and the
boom angle is greater than 60°.
3.4.3.4 In the manual mode, the extending sequence is the 6th, 5th, 4th, 3rd and 2nd boom
sections. The reverse order is for the boom retraction.
3.4.3.5 In the manual mode, when extend or extract boom pin or cylinder pin, move the
telescoping cylinder forward or backward slightly, and do the next operation only when the
correct indicator comes on (e.g. the left and right “cylinder pin condition indicators” light up or go
out simultaneously).
3.4.3.6 In the manual mode, when the telescopic cylinder is extended to the desired position, the
boom position lamp lights up. At this time release the cylinder pin and operate the telescopic
cylinder cautiously. Never extend the cylinder to the position that the boom position lamp goes
out; otherwise, cylinder may extend to the outside of the boom or the chute, which will lead to
serious results.
3.4.3.7 In the manual mode, closely observe the percentage changes on the display when the
boom is extended forwards. When the value displayed approaches the desired boom position,
release the boom pin in advance, e.g. when the value is approaching 46%, 92% and 100%, release
ahead of 2~3 percentage. Otherwise, serious results may be caused.
3.5 Boom elevating operation
3.5.1 (Right lever) operating method
Move the right lever right, the boom will be lowered; move it left, the boom will be raised, see
The elevating speed will be adjusted by the control lever and accelerator.

3.5.2 Relationship among boom angle, total rated load and working radius
Except under base boom working condition with outriggers fully extended, do not lower the boom
excessively even if there is no load applied. Otherwise, tipping may occur.
Before lowering boom for erecting jib and re-reeving winch rope, extend outriggers fully first,
and then retract the boom fully. After operation is finished, raise the boom and extend it to the
desired length.

When the boom is lowered, the working radius increases and the value of the total rated
load decreases; when the boom is raised, the working radius decreases and the value of the
total rated load increases.
3.5.3 Cautions on operation
1) Lift up loads in the vertical direction only. Avoid side loading or dragging loads on the
ground.
2) Observe the boom angle limit.
3) Move the elevating control lever slowly when starting and stopping boom motions.
3.6 Swing operation
3.6.1 (Left lever) operating method
Before swing operation, first release turntable mechanical lock and press down the swing brake
release switch. Move the left lever to the right, the turntable will turn right; move it to the left, the
turntable will turn left.

 Prior to slewing operation, set up outriggers fully, otherwise there is a risk of tipping.
 It is forbidden that carrying out slewing operation fast, abruptly starting or stopping
slewing operation. Otherwise, hook and the load will swing out of control. Be sure to
start and stop slewing operation smoothly, and to perform slewing operation with a
speed that the load is under control.
3.6.2 Cautions on operation:
1) Before swinging operation, make sure that the lateral span is within the specified value.
2) Before the crane slewing operation first operate the turntable lock pin switch. Lift up the
turntable lock pin to disengage the turntable locking device (at this time, turntable lock pin
out indicator comes on), and press down the lower end of slewing brake release switch on left
control panel to release brake.
3) Make sure there is enough space for operation.
4) Move the slewing control lever slowly when starting and stopping swing operation.

5) Do not carry out swing operation with the load on the ground.
6) Do not swing the turntable while traveling with the counterweight attached.
7) Apply slewing brake when do not perform swing operation.
3.7 Operation of tilting operator’s cab
3.7.1 Operating method
Press the top of the operator’s cab tilting switch on the instrument panel in the operator’s cab to
tilt the operator’s cab up. Press the bottom of the tilting switch to return the operator’s cab. Max.
tilting angle is 20°.

4.1 Counterweight
4.1.1 Cautions on operation
a) Loading the counterweight with basic boom is recommended.
b) Prior to erection of counterweight, retract the counterweight oil cylinder fully in order to avoid
damaging the cylinder rod.
c) Sufficient slewing space is needed, otherwise counterweight slab may fall down due to
collision, and important parts on the crane may be damaged.
d) The reference distance from the counterweight center of weight to the center of the turntable is
3850mm.
e) The operations of lifting and lowering counterweight should be done with the turntable locking
pin applied, i.e. the turntable and frame are locked.
f) In general highway transportation and long distance transfer, counterweight must be removed
from the crane for separate transfer.

4.1.3 Counterweight installation
a) In the lifting operation, different counterweight combination can be selected according to the
load charts.
b) Well observe the counterweight combination sequence, and make sure the counterweight slab
Ⅰ is located at the bottom.
c) Set the crane on firm and level ground.
d) Adjust the working condition setting of LMI: fully extended outriggers, counterweight of 0t,

f) Through the programmable controller, set the curve features for installation.
g) Lift the counterweight slabs and position them on the frame one by one (observe the
sequence)
h) Counterweight installation operation:
The operation of installing counterweight can be performed by the movable control box on the
turntable:
1) Turn the turntable anti-clockwise by moving the left control lever left, and then the
counterweight cylinder may be turned over the counterweight.
2) Operate swing switch 1 on the control box, so as to align the counterweight cylinder with its
extending position.
3) Operate switch 3 to extend the counterweight cylinder to the counterweight hole.
4) Operate switch 1 again to move the turntable anti-clockwise, so as to align the counterweight
cylinder with the counterweight lifting position.

5) Operate switch 3 in order to retract the counterweight cylinder fully and lift the
counterweight away from the carrier frame. After it is confirmed that the counterweight is
safe, lift the counterweight to the highest position.

4.1.4 Counterweight dismantling


a) Position the boom over the right rear of the vehicle by slewing the turntable;
b) Press switch 3 to extend the counterweight cylinder fully, so as to locate the counterweight on
its support on the frame;
c) Turn the turntable anti-clockwise by moving switch 1, until the swing angle is approaching
10°, where the counterweight cylinder may be retracted.
d) Press the counterweight cylinder up/down switch 3 to retract the counterweight cylinder

e) Remove the counterweight slabs from the vehicle one by one.
Cautions:
When install counterweight or remove it, the following has to be confirmed:
1) Before counterweight is installed, the counterweight cylinder can be extended only after
the counterweight cylinder aligns with the “counterweight cylinder extending” position
by slewing the turntable. Otherwise the oil cylinder may be damaged;
2) After the counterweight cylinder is extended completely, perform swing operation
anti-clockwise. Once the counterweight cylinder comes to the “counterweight cylinder lifting
position”, stop swinging. Otherwise, the cylinder may be damaged by the counterweight;
3) Perform the operation of lifting counterweight slowly;
4) When lowering the counterweight, make sure that the locating hole at the bottom of the
counterweight aligns with the semicircle shaped locating device on the carrier frame
reliably.

4.1.5 Transportation of the counterweight
4.1.5.1 Transportation for a short distance within job site
Counterweight of 12t may be on board during short distance transfer, but observe the following:
a) The counterweight of 12t must be located on the front of frame.
b) Traveling speed is not more than 20km/h;

4.1.5.2 Transportation on road


In this condition, the counterweight slabs, hook block, auxiliary winch and jib should be removed to
reduce the weight for transportation, and lock the turntable with the lock pin. Transport
counterweight with a trailer. During transportation, counterweight must be secured on the trailer.
4.2 Jib
4.2.1 Erecting jib
Jib consists of a quadrangle lattice jib base, a quadrangle box-typed jib top and a quadrangle
lattice jib insert. Simple structure plus hand oil pump and jib oil cylinder equipped make erection
of jib easy.

Warning:
Operation of jib should be performed with outriggers extended fully and at least 31t of
counterweight equipped.

a) Retract the boom fully, and stow it on the rear-side of the crane.
b) Unfold the extension 2 on jib bracket in Fig. 4-4.
c) When use 1st jib section of 11.55m:
1) Remove pin shaft 4 and B before pulling the line at No. 3, and disconnect 1st and 2nd jib
sections. By operating the remote control box on turntable tail, extend jib oil cylinder 6 so as
to swing 1st jib section around pin shaft 7 to align jib pinhole with boom pinhole and connect
them with pin shaft A.
2) Disconnect pin 7 from its fixing bracket. Swing the 1st jib section around pin shaft A to align
another jib pinhole with another boom pinhole and connect them with another pin shaft A.
Refer to Fig. 4-5.
Note: while align pinholes connect the support for fixing cylinder with boom head to align
support hole C1 with connecting hole C2 on boom head, and then insert pin shaft C. Push hand oil
pump and control oil cylinder stroke by operating the pump. The force produced by oil cylinder
causes jib move and facilitates alignment of jib pinhole and boom pinhole.
d). When use combination of 1st and 2nd jib section of 20m:
1) Remove pin shaft 1, 4 and 5 on jib to disconnect jib from boom. Swing jib around pin shaft 7
to align jib pinhole with boom pinhole and connect them with pin shaft A.
2) Disconnect pin 7 from its fixing bracket by pushing rod on No. 6 up. Swing jib around pin
shaft A to align another jib pinhole with another boom pinhole and connect them with another

pin shaft A.
3) Pull out pin 3 between 1st and 2nd jib section and swing 2nd jib section around pin shaft B to
align 1st jib pinhole with 2nd jib pinhole and connect them with another pin shaft B (Refer to
Fig. 4-5).
e). When use combination of 1st, 2nd jib section and a jib insert of 28m:
Position jib insert between 1st jib section and rotating bracket, and let the roller of jib insert face
to 2nd jib section (see Fig. 4-6).
f). When operate the jib with 0°offset angle, reeve wire rope directly around the pulley on jib head;
with 15 °or 30° offset angle, raise pulley support and reeve wire rope around the guide pulley on
the support and pulley on jib head (Refer to Fig. 4-6).
g). Turn on jib height limiter switch, insert the jib cable plug into the socket in boom head control
box and install the weight of the limiter switch.
h). Install anemometer
Remove anemometer after its plug is disconnected from main boom, and then install the
anemometer on its bracket on jib by following the reverse procedure, and insert its plug in related
socket on jib control box. Reeve wire rope around the pulley bracket and the pulley on jib head
i). Install jib hook block of 11t.
j). Installation of jib with 15 °or 30°offset angle: install jib with 0°offset angle first, and then
lower the jib until the jib head reaches the ground, at this time disconnect pin shaft D and E and
insert them into the fixing pinhole of 15 °or 30°offset angle. (Refer to Fig. 4-6).
Thus, the jib is in working state and can be operated.
4.2.2 Stowing jib
After use of the jib, stow the jib in reverse order of the installation, and then fix it at the right side
of the base boom (refer to Fig. 4-4). Thus, the jib is in a stowing state.

4.2.3 Cautions on operation:


a) Extend the outriggers fully, and set them.
b) When erecting the jib, make sure that there are no personnel and obstacles in its swing path.
c) When erecting and stowing the jib, make sure that there is enough space for operation.
Danger: to erect and stow the jib, be sure to follow the procedure given in this manual.
Observe the following, otherwise the jib or other parts can be damaged:
1) Do not lower the boom with the auxiliary hook block in contact with the jib head.
2) Do not operate the crane or drive the carrier with the jib stowing pin extracted.
3) To fold and unfold the jib, move it slowly.
4) To climb to a high position, use a ladder for safety.
4.3 Single top
4.3.1 Cautions on operation
a) The boom single top is positioned at the left side of boom head and fixed by pin shaft A and
B, as Fig. 4-7 shown while the vehicle is traveling on a road.
b) Align hole C2 on the single top with C1 on the boom head after removing pin shaft A and
turning the single top around pin shaft B, insert pin shaft C as Fig. 4-8 shown and spool
auxiliary winch wire rope around the pulley.
c) Connect hoist limiter switch, and insert cable plug into the socket in control box on boom
head and then attach the hoist limiter switch weight.
d) Install auxiliary hook block (11t hook block).

4.3.2 Boom single top lifting performance
The total rated loads for single top are the same as those for jib of 11.55m at 0º offset angle.
4.4 Auxiliary winch
When the vehicle travels on a road the auxiliary winch should be removed from the crane, and be
transported with another vehicle.
4.4.1 Installation of auxiliary winch
a) Insert the plate for connecting auxiliary winch system into the connecting ear on turntable
tail;
b) Insert pin shaft A (four), see Fig. 4-9;
c) Connect auxiliary winch motor B with main oil circuit by quick couplings.

4.5.2 Inspection
The hook block must be discarded when one of the follows occurs (no welding is allowed on the
hook block):
a) Cracks and damage on hook surface;
b) The value of opening exceeds 10% of the nominal dimension (refer to the nameplates of main
and auxiliary hook block), refer to y1 and y2 shown in Fig. 4-11 for double hook and y shown
in Fig. 4-12 for single hook.
c) Critical section wore reaches 10% of the original dimension;
d) Wear of rope touching surface exceeds 5% of the original height, refer to △s shown in Fig.
4-11 and Fig. 4-12 for measuring position;
e) Twisting deformation of hook exceeds 10°, refer to α shown in Fig. 4-11 and Fig. 4-12 for
measuring position ;

f) Plastic deformations on critical section of hook tail and threads and on hook.
g) After being corroded the diameter d1 (see Fig. 4-11 and Fig. 4-12) of hook shank should not
be less than 95% of the original dimension, otherwise the hook should be discarded;

4.6 Centralized lubrication system


4.6.1 Centralized lubrication system
Centralized lubrication system comprises pump set, lubrication lines and distributors,
sub-distributor as well as lubrication points, cycle switch, electric compartment and excess
pressure valve (see Fig. 4-13). It can effectively improve machine working efficiency and prolong
its service life.

4.6.2 Topping up of lubricant
The transparent lubricant vessel allows visual checking of the filling level. Such checking needs
to be carried out regularly for safety reasons. If the level falls below “min” mark and no
supplement is done in time, the air will enter into the lubricant lines, thereby leading to system
trouble (see Fig. 4-14). L-XBCHB2 or MOBILGREASE MP is used. 3# grease is forbidden.
Filling amount is about 2 L. Only one of the filling methods described below can be selected.

4.6.3 Setting of the lubrication time and interval
The system is an automatic lubrication system. Prior to delivery the lubrication time and interval
are set well, so there is no need to alter them. If it is necessary to do so, follow the steps below:

If the vehicle hasn’t been used for a period of time, first lubricate the pivots bearings.

4.7 Wire rope


4.7.1 Re-reeving winch rope
Extend and set the outriggers. Fully retract the boom and swing it over side or rear.
a) Place the hook block on the ground by lowering the boom.
b) Remove the rope guards.
c) Remove the anti-two-block weight from the winch rope.
d) Remove the limiting pin on the rope socket shown in the figure below and pull out rope from
the rope socket, and then reeve the rope around the pulleys respective on boom head and
hook. After the desired number of parts of line is completed, install the rope into the rope
socket and reinsert the limiting pin and secure it with a clip.

c). When the crane is in travel configuration, rope end should be fixed with bolt on the rope guard
plate of turntable.
4.7.4 Cautions in handling winch rope
1) When winding a new wire rope on the winch drum, take care not to twine the rope.
2) After installing a new wire rope on the winch drum, repeat hoist up and down a load of 10 %
rated load several times.
3) Inspect and discard wire rope according to GB/T5972-2009 Cranes-Wire ropes-Care,
maintenance, installation, examination and discard.
4) Imported rotation-resistant rope is used for the crane. In general, it will not rotate. In case the
winch rope becomes twined, correct it as follows (refer to figure below):

While you’re required to inspect the entire rope length, we recommend you pay particular
attention to the critical points of a wire rope.
Beginning and end of the winch rope.
Pick-up points, i.e. the rope section contacting the sheaves or on the drums.
End attachments
Check the inner broken wires of end attachment, corrosion or rust at rope fittings to ensure the
tightness of attachment and clamp.
4.7.5 Wire rope replacement
4.7.5.1 Wire rope replacement standard
Wire rope may be fatigue as time passes by. Continuous usage of the wire rope may be dangerous.
Inspect and replace the wire rope according to GB/T5972-2009 Cranes-Wire ropes-Care,
maintenance, installation, examination and discard. Replace any wire ropes which fall into one
or more of the categories below.
a) Wire rope of which 10% or more of all the wires (excluding filler wire) are broken in one
rope layer.
b) Wire ropes having a reduction in diameter exceeding 7% of the nominal diameter.
c) Kinked wire ropes.
d) Excessively deformed (indented strand, protrusion of wires, bird-caging) or corrode wire
ropes.
e) Wire ropes with an abnormal rope end.
4.7.5.2 Requirement of replacing wire rope
The newly replaced wire rope should be the same as the original one in terms of wire rope type
and specification. If a different type of wire rope has to be installed, the customer must ascertain
that the strength behavior of the new one is no less than the old one and the new wire rope has to
fit well with the drum and sheave trough.
One end of the replaced wire rope must be fixed and the size must be the same as the original one.
4.7.5.3 Working conditions
Before replacing wire rope, set the crane on the firm and level ground, and fully retract the boom.

Ⅴ. Superstructure electric system


The electric system is supplied by the way of DC 24V, single line with negative ground. With
PLC programmable controller as core, the system consists of engine control, safety control,
electric-proportional control, load moment limiter control and auxiliary function control.
5.1 Engine control (refer to section 3.1)
a. Starting the engine
b. Stopping the engine
5.2 Safety control
a. Load moment indicator (Refer to IFLEX5 controller operation manual for details).
b. Safety control switch in electric-proportional system: the electric-proportional system can work
normally only after the switch is turned on.
c. Anti-two block: it consists of the limiter switch on boom head or jib head and weight. When the
distance of 710mm between the top of hook block and the center of pulley on boom is
approaching, the movement of hook is stopped automatically.
d. Lowering limiter: when only 3~5 turns of rope left on winch drum while winch rope is letting
out, the movement of hook will be stopped automatically.
e. Indicator lamps: oil filter clogged indicator lamp, low oil pressure indicator lamp, high water
temperature indicator lamp, etc.
5.3 Operation control
Crane operations consist of main, auxiliary winches, slewing, elevating, telescoping boom and
erecting counterweight. Basing on rated automatic and manual working modes, all operations can
be performed by operating two CAN bus levers respectively on the left and right armchair boxes.
Moving left lever towards X (horizontal) direction is to control crane slewing, Y (vertical)

5.5 Cautions on operation


a) Position all the control levers in neutral before turning on the main power.
b) Read IFLEX5 controller operation manual carefully before operation.
5.6 Superstructure battery
Regularly check the level and density of the battery electrolyte. The level should be 10~15 mm
above the electrode plates and the density should be more than 1.24g/cm3. If do not use the vehicle
for a long time and ambient temperature is very low, it is better to remove the battery from the
machine and stow it in a warm room.
a. Notes on battery checking:
△ Keep the battery clean and dry. Release the terminal for cleaning if it is contaminated, and then
lubricate it with clean, no-acid and acid-proof grease. Do not coat the grease on the filling port.
△ Do not put tools on the battery.
△ It is forbidden to remove the battery wire while the engine is running.
△ In summer, check the electrolyte acid quantity once a week, in other seasons check it once a
month, and fill distilled water if necessary.
b. Charging the battery:
Use hydrometer to check the electrolyte density once a month and the value measured can indicate
battery charging condition, see the Table below. If distilled water has been refilled, measure the
battery after half an hour. Ambient temperature for measuring the electrolyte density should be 20℃.
In very cold season, due to heavy power consumption for the battery, especially pay attention to
charging the battery for its service requirement.

6.1 Check the level of hydraulic oil tank and butterfly valve
Before lifting operation, first check the hydraulic oil level, and check if the butterfly valve on
suction filter of hydraulic oil tank is in open state (i.e. handle is in vertical state). If the level is
lower than the specific position, refill to the level.

6.2 Hydraulic system description


The superstructure hydraulic system of QY160K truck crane consists of two parts: the first part is
an open circuit, main power components are variable displacement pump used for main winch,
auxiliary winch, elevating and telescoping systems, electric proportional pump control system is
adopted. Two-way cartridge valve suitable for large flow is adopted as main control valve, with
less inner pressure loss. When output signal changes, control oil pressure output is changed
through proportional signal sent by remote module, thus the inclination of oil distributor of
variable pump is changed, consequently delivery of the pump is changed. Variable displacement
pump has summation power control function, through PLC program controlling the output signal
of remote module, pump pressure and flow will be automatically adjusted to the best condition,
which will make control ability and the energy saving effect be enhanced greatly. The pilot lever
is electric-proportional controlled lever, and its moving angle is in direct proportion to the input
current of remote module, sequentially the output flow of variable displacement pump is in direct

proportion to the lever moving angle, so the crane has a fine inching control.
Slewing circuit is the closed system, which consists of swash plate axial plunger variable
displacement pump and bent axial constant displacement motor made by Rexroth Germany.
The oil port of pump is directly connected with the oil port of motor, thus a close oil circuit is
formed and no change valve is needed. The delivery and pressurized oil direction of the pump are
changed by adjusting the inclination of pump swash plate, consequently the rotation speed and
direction of the motor are changed, and fine inching control and smooth slewing movement are
gained. There are auxiliary pump and refilling device inside the variable displacement plunger
pump, they may effectively improve the rotation speed of the pump and prevent the pump from
being sucked empty.
6.2.1 Main winch oil circuit
Max. pump displacement (in confluent condition): 280 ml/r, variable motor displacement: 200
ml/r.
The winch brake for winch oil circuit is constant-closed type. The brake fluid is supplied from the
load ports on both ends of the motor, and a pressure signal led out via shuttle valve is feedback to
hydraulic control change valve. When operating the pilot control lever to control the main winch,
the main oil circuit A, B ports make hydraulic control change valve change flow direction. Main
circuit pressure decompressed (max. 3MPa) is used for starting winch brake, thus normal winding
or unwinding operations may be performed.
When the pilot control lever returns to neutral, the hydraulic control change valve is reset by the
action of returning spring, causing the pressure oil in winch brake to return into oil tank through
the hydraulic control change valve, the brake is activated by the action of spring.
Winch motor is variable displacement motor with range of 140~200 ml/r. Variable displacement
way is electric proportional control, pressure priority control.
Caution:

Customers should not adjust the pressure valve on the motor!

6.2.2 Auxiliary winch oil circuit


Max. pump displacement: 280 ml/r, constant motor displacement: 160 ml/r.
The winch brake for winch oil circuit is constant-closed type. The brake fluid is supplied from the
load ports on both ends of the motor, and a pressure signal is led out via shuttle valve to feedback
to hydraulic control change valve. When operating the pilot control lever to control the auxiliary
winch, the main oil circuit A, B ports make hydraulic control change valve change flow direction.
Main circuit pressure decompressed (max. 3MPa) is used for starting winch brake, thus normal
winding or unwinding operations may be performed.

When the pilot control lever returns to neutral, the hydraulic control change valve is reset by the

6.2.3 Swing oil circuit


Max. pump displacement: 56 ml/r, constant piston motor displacement: 45 ml/r.
The swing brake is controlled by the slewing brake solenoid valve. When the solenoid valve is
de-energized, the brake is closed; when the solenoid valve is energized, the brake is opened by
action of pressurized oil. So operator must press the slewing brake solenoid valve control button
when the slewing operation is to be carried out.
A free sliding solenoid valve is fitted in the slewing main oil circuit, its function is to prevent the
boom from being broken due to a lateral force applied to it in load lifting, especially when the
load is about to leave the ground. Depressing the free sliding control pedal may simultaneously
energize the solenoid valve for controlling slewing brake and the free sliding solenoid valve, and
then two working oil ports of slewing motor are connected and the slewing brake is opened, thus
the whole superstructure is in the floating state and under the force of wire rope the boom will
automatically swing over the center of load gravity, consequently the boom is protected.
The refilling pump of the slewing pump may refill oil in time for the slewing oil circuit during
slewing operation, so as to prevent the motor and oil pump being sucked empty. An oil filter and a
luminous pollution indicator are fitted in its pressure circuit. When the filter is clogged, its
indicator comes on to remind replacement of the filter element. It is recommended that a cold start
valve is installed in the filter so as to protect oil pump. The refilling pump not only has the
function of refilling oil but also provides power for controlling the variable displacement of
slewing oil pump and opening the slewing brake.
6.2.4 Elevating oil circuit
Max. pump displacement: 280 ml/r.
The max. system pressure is set 10MPa for lowering boom. Weight lowering is adopted as the
way of elevating down. In order to get a smooth free-fall for boom lowering or stop lowering
reliably, an electric proportional balance valve is fitted in the circuit.

Caution:

Customers should not adjust the pressure valve on the balance valve!

The boom lowers by its dead weight, so there is no need to accelerate the engine when
boom is lowering!

6.2.3

6.2.5 Telescoping oil circuit


Max. pump displacement: 140 ml/r.
The crane has a 6-section boom, which sections 2, 3, 4, 5 and 6 are telescoped by the single
cylinder pinning system in sequence. During extending boom, the cylinder pin is firstly ejected to
boom, and then boom pin is ejected to insert into boom when desired boom length is reached.
Boom sections 2, 3, 4, 5 and 6 may be extended at will during operation. During retracting boom,
boom pin is extracted first, and then boom is retracted, at last cylinder pin is retracted. In order to
prevent piston rod from deflection due to high pressure during boom extending, the setting
pressure of pressure limit valve is 18MPa. A balance valve is fitted in the telescoping oil circuit
for boom stable retraction and reliable stopping.
Caution:

Customers should operate the boom according to the said procedure.


Never adjust the pressure limit valve randomly!

6.2.6 Auxiliary oil circuit


The pressure for auxiliary oil circuit is supplied alone by two gear pumps respectively with
displacement of 38 ml/r and 11 ml/r. The setting pressure for auxiliary oil circuit overflow valve is
21 MPa.
There is a solenoid valve of auxiliary oil source control fitted in the circuit. If the solenoid valve
is energized, the actuator of auxiliary oil circuit works, otherwise no any movement.
The auxiliary oil circuit is mainly to control operator’s cab titling cylinder, turntable locking pin
cylinder, jib erecting cylinder and counterweight cylinder. To make the movement of operator’s
cab titling cylinder and counterweight cylinder smooth, two secondary overflow valves are
respectively fitted in two circuits, and the setting pressure is 10MPa.
6.2.7 Main valve
It is for performing superstructure hydraulic circuit movements, for automatic changing for
operation of telescoping, elevating, main and auxiliary winch. It also can realize composite
proportional hydraulic control of the direction, flow and pressure of hydraulic oil, and step-less
regulation of executive mechanisms operated simultaneously under different loads. Its features
are:
a) Energy saving: through control to oil pump, hydraulic oil with flow and pressure suitable for
load change may be delivered, consequently the loss in flow and pressure is reduced and the

working efficiency is improved 25%~30%, and system heating is decreased.


b) Regulating function: it may infinitely regulate the speed of four executive mechanisms, not
only in single operation but also in simultaneous operation, which there is no interference
under the control of PLC program. At the same time, in order to improve operation speed and
efficiency, main valve supplies confluent function, which combines the flow of two pumps
together to supply oil for certain actuator.
c) Combined operation function: each oil circuit in main valve is relatively independent, which
may be operated separately in the range of delivery supplied by oil pump, either individually
or simultaneously. For variable displacement pump, when executive mechanisms are out of
use, the pump unloads in form of low pressure and zero displacement, so hydraulic system
heating is reduced.
d) Because there is internal leakage in hoist motor, the load suspended in the air is held not only
depending on a balance valve, but also a brake for security. When the load is lifted again, if
the brake opens before or at the moment the pressure in hydraulic system is built, but the oil
flowing to the motor is not sufficient for forming driving moment, second sliding will occur.
An imported Rexroth balance valve is adopted, through control the distribution of damper
valve, it make the pressure sufficient for forming driving moment in hydraulic system is built
while the brake is opened, consequently the second sliding caused by motor leakage will be
eliminated.
6.2.8 Hydraulic oil tank
The main function of open-circuit hydraulic oil tank is storing oil and radiating heat. It also
has the function of separating air and deposit from oil. The suction port of the oil tank is
designed at the lower side of the tank, suction filter accuracy is 180μ. The return port of the oil
tank is designed at the upper side of the tank, return filter accuracy is 10μ. Check the suction
filter and return filter regularly to prevent clogging which affects the effect of suction and
return oil.
Change the hydraulic oil with superstructure in travel configuration and butterfly closed. First
prepare tools for cleaning oil tank and container for temporarily holding hydraulic oil, and
hose. And then deliver the oil remained in tank to container by opening the drain plug located
at the bottom of the oil tank. After the oil tank is cleaned refill it with new hydraulic oil till
specified level. Open the drain hole on main pump, idle the engine and close the drain hole
after air is drained off. Carry out operations such as hoisting, elevating, telescoping and
slewing (the boom must be retracted after it is extended; too high elevation is not allowed).
After all movements have been finished, check the oil level with the crane in travel
configuration. If the oil level is lower than the specified mark, refill to the specified level.

6.2.10 Hydraulic oil description
The suitable temperature for hydraulic system working is about 60℃. When the temperature is
more than 80℃, the volume efficiency of power parts and the sealing performance in hydraulic
system will lower sharply, especially under idle engine. Consequently result in hydraulic system
faulty; and when the temperature is lower than -20℃, hysteresis of hydraulic system will occur. In
practical working, select open and close of hydraulic oil radiator as well as viscosity according to
environmental temperature and working conditions.
Refer to the diagram below for working temperature related to environmental temperature when
select hydraulic oil.
For example: when environmental temperature is X℃, the working temperature in hydraulic oil
circuit is 60℃ (the temperature in oil tank), optimum viscosity range is in shadow, corresponding
viscosity grade is VG46 or VG68, select VG68.

Ⅶ. Safety devices
7.1 Load moment indicator (LMI)
7.1.1 Working principle
According to the signals of boom length and boom angle input by related sensors, and the signal
input by pressure sensor, the computer in moment limiter calculates the crane working radius and
the load of elevating cylinder, and then calculates the crane load moment. After it is compared to
the maximum value stored in the data base, the indicator will display the corresponding
information for crane lifting operation.
7.1.2 Safety function
When an overload occurs, the moment limiter automatically cuts off all crane motions that will
increase the load moment (boom extending, boom lowering and hoist up) and only reserve those
motions that will decrease the load moment (boom retracting, boom raising and hoist down).
7.1.3 Logic control function
During lifting operation the controller will monitor the crane’s working condition. If the automatic
mode is set, the crane will perform the operation depending on signals input by control lever
according to the working mode set.
7.1.4 Hoist height limit function
When hook block is approaching boom head pulley (approx. 780 mm), the hoist limit switch will
be turned on and make the 4.7kΩ electric-resistance of boom length detector ground. After
processed by “controller”, the motion of extending boom and winding hook block is stopped. At
the same time, the warning lamp on indicator comes on.
7.1.5 Notes
a) Please read LMI operation instructions carefully before lifting operation and operate it
skillfully.
The LMI is an operational aid that warns a crane operator of approaching overload conditions and
of over-hoist conditions that could cause damage to equipment and personnel. The device is not,
and shall not, be a substitute for good operator judgment, experience and use of accepted safe
crane operating procedures.
The responsibility for the safe crane operation shall remain with the crane operator who shall
ensure that all warnings and instructions supplied are fully understood and observed.
Prior to operating the crane, the operator must carefully and thoroughly read and understand the
information in this manual to ensure that he knows the operation and limitations of indicator and
crane.
Proper functioning depends upon proper daily inspection and observance of the operating

instructions set forth in this manual.


The Load Moment Indicator is designed for most kinds of cranes for to measure the load moment
of the crane and make a judgment whether the crane is overload or not. This can prevent
dangerous operation.
As the load moment value cannot be easily measured nor measured by eye, so it will cause wrong
judgment. The system monitor the real time running situation of the crane thus can control the
operation within allowed safety scope.
The system can monitor crane’s information such as boom length, boom angle, max. hoist height,
work radius, rated capacity and actual load, etc.
The system operates on the principle of reference/real comparison. The real value, resulting from
the pressure measurement is compared with the reference data. When limits are reached, an
overload warning signal is generated at the operator’s console, which is a LCD graphic display. At
the same time a warning signal will be output from the central unit to warn the operator to stop
the aggravating crane movements.
b) Caution: even if the LMI is equipped, the driver still has the safety operation
responsibility.
Before lifting, operator should estimate the weight of the load to be lifted, and determine if the
crane can lift the load or not in comparison with the total rated load chart. The controller is a very
important safety device, so never carry out the impermissible operations with it switched off (such
as extending the boom with a load suspended).
7.2 Lowering limiter (Fig. 7-1)
When lifting a load below the crane level and the wire rope unwinding until at least three turns
remained on the winch drum, the lowering limiter automatically activates to stop hook lowering,
at this time, the buzzer sounds.

7.3 Electric proportional system safety control switch


See Fig. 5-2 Instrument panel.
It is equipped to avoid touching control handle by mistakes to cause dangerous crane movement
as access and egress operator’s cab. Before operation only the switch is turned on, the pressure in
the hydraulic system may be built up.
7.4 Hydraulic safety valve
It is used to prevent overloading. It can cut operations that will increase the load moment (boom
extending, boom lowering and hoist up) and only reserve those operations that will decrease the
load moment (boom retracting, boom raising and hoist down).
7.5 Hydraulic oil filter clogged warning lamp
See Fig. 5-2 Instrument panel.
When the oil filter is clogged, the warning lamp comes on. At this time, stop operation and
replace the oil filter.
7.6 Low engine oil pressure indicator lamp
See Fig. 5-2 Instrument panel.
The lamp comes on when the oil pressure in the engine system is too low. At this time, stop
operation (refers to engine operation instructions for pressure value).
7.7 High water temperature indicator lamp
See Fig. 5-2 Instrument panel.
The lamp comes on when the water temperature in engine system is too high. At this time, stop
operation and check coolant, and perform operation again after the water temperature drops down
(refer to engine operation instructions for details).

Ⅸ. Transporting and loading crane


Different method of transporting QY160K Truck crane should be selected according to the actual
situation; the gravity center of the whole vehicle is 2380mm away from the slewing center,
2200mm from the ground, and overall weight is 62t.
9.1 Notes railroad transportation
a) Research the requirements of railway transportation in the country, which the crane may pass
through, to see if it is suitable.
b) The crane can be transported on railway flat-car.
c) Block the crane wheels with wood wedges or cement blocks.
d) Tie the crane and the flat-car with ropes tightly.
e) All control handles and switches of the crane must be in neutral and off positions.
After loading the crane, lock all the doors and windows to prevent opening during transportation.
9.2 Notes on road transportation:
a) The crane can travel on road.
b) The relevant traffic laws should be observed when the crane travels on a road.
c) The control levers of the superstructure and the carrier should be kept in neutral and the
power switch should be in OFF position.
9.3 Notes on sea transportation:
a) The roll-on-roll-off ship is recommended on the crane transportation, which will save a lot of
time and money. The crane could travel to the roll-on-roll-off position.
b) When loading the crane (specific slings are recommended), extend four outrigger beams
separately outside about 5300mm and secured them with pins, and then wind wire ropes for
loading the crane around the four outrigger beams, position the hook block above the gravity
center of the vehicle.
c) When the crane has to be dismantled for transporting in containers, please contact our
company and we will provide the dimension and weight of the relating parts so as to make
the transportation convenient.
