5.1 Cleaning
Carefulness, cleanliness and the correct tools are required for
transmission repairs to be successful. The usual basic safety pre‐
cautions also, naturally apply when carrying out vehicle repairs.
A number of generally applicable instructions for individual repair
procedures, which are otherwise mentioned at various points in

5.2 Components
Transmission
♦ Make sure that the alignment sleeves between the transfer
case and transmission are positioned correctly when installing
the transfer case.
♦ Clean the contact surfaces when installing the brackets as well
as any waxed components. Contact surfaces must be free of
grease and wax.
♦ For the correct bolts and other components, refer to Parts
Catalog.
♦ When replacing a transfer case, the gear oil must be filled up
to lower edge of filler hole. Refer to

21 .
♦ Capacities and specification in the transfer case. Refer to

Sealant
♦ Thoroughly clean housing joint surfaces before applying the
Sealant - AMV 174 004 01- .
♦ Apply the Sealant - AMV 174 004 01- evenly and not too thick.
O-Rings, Shaft Seals, Sealing Rings and Seals
♦ Replace the O-rings.
♦ The open side of the shaft seals point toward the fluid to be
sealed in.
♦ When installing the new shaft seals, make sure the sealing lip
does not run on the same point as the sealing lip of the old
seal (use insertion depth tolerances).

♦ Lightly lubricate O-rings before installing to prevent them from


being crushed when inserting.
Shaft Seals
Prior to Installing:
Lightly coat the outer circumference with oil and then fill the space
between the sealing lips -arrow- halfway with Sealing Grease - G
052 128 A1- .
After Installing:
♦ Check the transmission fluid level in the transfer case. Refer
to
⇒ “4 Transfer Case, Checking Transmission Fluid Level”, page
21 .
♦ Check transmission fluid level in front final drive
⇒ “3 Axle Oil Level in Front Final Drive, Checking”,
page 90 .
♦ Check transmission fluid level in the rear final drive. Refer to
⇒ “3 Rear Final Drive Axle Oil Level, Checking”, page 42 .
Fasteners
♦ Do not overstretch the circlips.
♦ Always replace damaged or stretched circlips.
♦ The circlips must fit completely inside the groove.
Bolts and Nuts
♦ Tighten and loosen the bolts and nuts for securing covers and
housings in a diagonal sequence.
♦ The tightening specifications stated apply to non-oiled nuts
and bolts.
♦ Always replace self-locking nuts and bolts.
♦ Make sure the contact surfaces and visible surfaces on the
nuts and bolts are waxed after assembling.
♦ Use a wire brush to clean the threads of bolts that were
screwed in with locking compound. Next, use Locking Fluid -
AMV 185 101 A1- to install the bolts.
♦ Threaded holes into which self-locking bolts or bolts coated
with locking fluid are screwed, must be cleaned (e.g. tap).
Otherwise there is a risk that the bolts will shear the next time
they are removed. Pay attention to the thread pitch when
cleaning with a thread cutter.
Bearings
♦ Install needle bearings with lettered side (thicker metal) racing
the fitting tool.

• Tighten the left adapter -T40091/5- to 30 Nm with an M10 x
30 bolt.
• Tighten the right adapter -T40091/4- to 23 Nm with an M8 x

Installing
Install in reverse order of removal. Note the following:

– Make sure the alignment sleeves fit correctly between the
transfer case and the transmission.
– Grease the splines on the transfer case and each transmission
drive axle with Grease for Clutch Disc Shaft Splines - G 000
100- .
– Be careful not to kink the lines when sliding the transfer case
and the transmission together.

– Align the transfer case bolting flange so that it is parallel to the


flange/transmission. To do this, adjust the transfer case via the
Engine/Gearbox Jack - Gearbox Support - 3282- spindles.
– Push the transfer case all the way onto the transmission mak‐
ing sure the drive axle splines/transfer case engage with the
output shaft/transmission.

specification.

– Lift the transfer case slightly using the Engine/Gearbox Jack -


VAG 1383A- .
– Tighten the bolts -1 and 2- on the Engine/Gearbox Jack -

– Attach the rear driveshaft with the new bolts to the transfer

– Install the bonded rubber bushing through the -T10214/2- so


that it is flush.
– As soon as the -T10214/2- can be turned by hand -arrows-,
remove the Gearbox Carrier Mounting Assembly Tool -
T10214- .
– Check the press-in depth of the bonded rubber bushing:
• The bonded rubber bushing must be flush with a maximum
projecting end of 0.5 mm when pressed in.
– If necessary, use a Base Block - VW 441- to press in the bon‐
ded rubber bushing.
– Install the transmission carrier. Refer to

Removing
• Remove the transfer case. Refer to

– Make a hole in the center of the shaft seal with a drift.
– Install the 4 mm diameter screws.

Note

♦ Do not damage sealing surface on the input shaft when doing


so.
♦ Be careful not to install the screw too deep otherwise the bear‐
ing underneath will get damaged.

– Remove the seal with Puller - Unit Injector - T10055- .

Installing
– Lightly coat the outer circumference of the new shaft seal with
oil.
– Fill the space between the sealing- and dust lip half way with

– Place the Used Oil Collection and Extraction Unit - VAG 1782-
under the transfer case.
– Remove the drain plug -2- and drain the transmission fluid.
– Install the drain plug -2- with Locking Fluid - AMV 185 101 A1- .

– Position the Engine/Gearbox Jack - VAG 1383A- with the En‐


gine/Gearbox Jack - Gearbox Support - T10337- under the
transfer case.
– Lift the transfer case slightly using the Engine/Gearbox Jack -
VAG 1383A- .

WARNING

There is the risk of an accident.


♦ The Engine/Gearbox Jack - VAG 1383A- may only be
used during assembly and must not sit unsupervised un‐
der the vehicle.

– Remove the bolts -1 and 2- from the Engine/Gearbox Jack -


Gearbox Support.

– Remove the bolts -1 and 2- and removed the bracket with the
Engine/Gearbox Jack - Gearbox Support from the transfer
case.

Note

Ignore the bolts -arrows-.

– Remove the bolts -arrows- that connect the front driveshaft to


the transfer case.
– Use the Counterhold - Kit - Multiple Protected
Use - T10172- and adapt‐

– Attach the Puller - Multiple Use - VW 391- to the flange shaft.

B - M8 nuts
– Remove flange shaft.

– Make a hole in the center of the shaft seal with a drift.


– Install the 4 mm diameter -arrow- screws.

Installing
Install in reverse order of removal. Note the following:
– Lightly coat the outer circumference of the new shaft seal with
oil.
– Fill the space between the sealing- and dust lip half way with
Sealing Grease - G 052 128 A1- .
– Drive in new shaft seal as far as stop without tilting it.

– Heat the flange shaft -1- to approximately 80° C (176° F) with


an Inductive Heater - VAS 6414- and then install it using the
Seal Installer - Hollow Shaft - T10380- .

– Install the locking ring -1-.

– Attach the front driveshaft to the transfer case. Refer to


⇒ “7.3 Front Driveshaft, Removing and Installing”,
page 105 .

– Mark -arrow- the installed position of the driveshaft with trans‐


fer case and rear final drive.

Caution

Danger of causing damage to the driveshaft.


♦ The pry lever -1- must be mounted on the driveshaft
sleeve -arrow B- in order to remove the driveshaft from the
rear final drive -arrow A-.
♦ The pry lever -1- will get damaged if is touching the boot.
Then it will necessary to remove the driveshaft.

– Remove the driveshaft from the transfer case. Attach the pry
lever -1- to the end of the hub on the driveshaft -arrow B-.

using a pry lever -A-.
– Remove left rear drive axle. Refer to ⇒ Rep. Gr. 42 .

Note

Make sure drive axle protective coating is not damaged.

– Close the opening in the drive axle flange with a plug.

– Mark -arrow- the installed position of the driveshaft with rear


final drive.

Caution

Risk of driveshaft damage


♦ The pry lever -1- must be positioned on the driveshaft
sleeve -arrow B- in order to remove the driveshaft from the
rear final drive -3-.
♦ The boot will be damaged if the pry lever -1- is positioned
on it. The driveshaft must be replaced if this happens.

– Remove the driveshaft in direction of -arrow- from the rear final


drive -3-.

Note

The driveshaft is secured to the output shaft by a circlip and can


be removed by prying forcefully.

– Mount the Engine/Gearbox Jack - VAG 1383A- to the rear final


drive.
– Remove the threaded connectors -arrows- from the rear final
drive/subframe connection.
– Push the rear final drive first upward and to the left side and
then remove the right drive axle.

– Tilt the rear final drive upward at the driveshaft flange -A-.
– Lower the rear final drive.
Installing
Install in reverse order of removal. Note the following:
• Tightening specifications. Refer to
⇒ “2 Rear Final Drive 0BN and 0BP”, page 39 .

– Always replace the O-ring -1- and the locking ring -2- on the
final drive flange. For the correct allocation, refer to Parts Cat‐
alog.

– Attach the drive axle to the final drive flange so that the color
marking, applied at the factory, aligns with Protected
the color marking

needle bearing drift to punch 2 holes in the dust cap.
– Install the 4 mm diameter screws.
– Remove dust cap using the Puller - Unit Injector - T10055- .

– Punch 2 holes into the shaft seal using a needle bearing drift
-arrows-.
– Install 4 mm screws.

– Coat outer edge of the seal with axle oil.
– Fill the space between the sealing- and dust lip half way with
Sealing Grease - G 052 128 A1- .
– Install the new shaft seal into the seal seat on the final drive.
– Install the shaft seal all the way in using Seal Installer - Shaft
Seal - T10431- . Do not tilt it while installing.
– Remove the adhesive tape.

– Install the new dust cap using the -T10432/2- .

same for both right and left sides.
Removing
– Set the Pneumatic/Hydraulic Foot Pump - VAS 6179- to the

– Lower the exhaust system rear section and secure it with the

-arrow B- in order to remove the driveshaft from the rear
final drive -A-.
♦ The boot will be damaged if the pry lever -1- is positioned

– Remove the driveshaft from the transfer case. Attach the pry
lever -1- to the sleeve -arrow B-.

– Remove the bolts -2 through 7- and the tunnel support.


– Remove the bolts -1 and 8- from the bracket for the driveshaft
intermediate bearing.
– Remove the rear driveshaft.
– Lay the rear driveshaft down so that the intermediate bearing
bracket faces up.

Installing
Install in reverse order of removal. Note the following:
Tightening specifications. Refer to
⇒ “6 Rear Driveshaft”, page 51
– Replace the O-ring -1- and the locking ring -2- on the rear final
drive. For the correct allocation, refer to Parts Catalog.

– Replace the O-ring -A- and the locking ring -B- on the transfer
case.

Note

To prevent the rear driveshaft from getting damaged from bend‐


ing, use and additional technician to hold the rear driveshaft.

– Install the driveshaft and tighten the intermediate bearing


hand-tight -1-.

– Attach the driveshaft to the rear final drive.


• The markings on the driveshaft and the final drive -arrow- must
line up.

– Pull on the pins -1- to connect the driveshaft -2- while not tilting
driveshaft. If the driveshaft does not slide onto the pins on its
own, use a suitable tool e.g. a block of wood -3- to do so. Pull
the drive axle to make sure it secure.

– Tighten the tunnel support -2 through 7-.


• The round hole -arrow- on the tunnel support faces the direc‐
tion of travel.
– Tighten the intermediate bearing free of tension -1 and 8-.
– Install rear exhaust system. Refer to ⇒ Rep. Gr. 26 .
– Install the tail pipes. Refer to ⇒ Rep. Gr. 26 .
– If the vehicle has air suspension, deactivate the lift mode. Re‐

– Free up the coolant hoses -arrow-.

as illustrated. Mount the Engine Support Bridge - Engine Sup‐
port 19 - 10-222A/19- on the notches in the longitudinal mem‐
bers.
– Attach the Engine Support - Bracket w/Spindle and Hook -
10-222A/10- to both rear engine lifting eyes.

– Slide the support -T40091/2- with both sliders -T40093/5- into


both mounts -T40093/4- .
– Attach the spindles -10-222A/11- to both front engine lifting
eyes as illustrated.

WARNING

Secure the -T40091/2- with the bolts and the splints from the -
T40093/4- .

– Raise engine slightly by tensioning all spindles evenly in order


to achieve even weight distribution.

– Clamp off the return line -1- and intake hose -2- on the reser‐
voir Hose Clamps - Up To 25mm - 3094- .

Note

To collect escaping hydraulic oil, lay a clean cloth under the sep‐
arating point.

– Remove the banjo bolt -1-.

Note

Ignore -2-.

– Position the Engine/Gearbox Jack - VAG 1383A- under the


subframe.

– Support the subframe and remove the bolts -2- and -4- diag‐
onally and in steps.

– Lower to subframe with the front final drive to dimension -a-


using the Engine/Gearbox Jack - VAG 1383A- .

– Remove the threaded connectors -1, 2 and 3- from the front


final drive -A-/subframe -B-.

To remove the front final drive, use and additional technician.

Remove the front final drive -1- toward the rear between the sub‐
frame and the engine/transmission subassembly:
– Tie up the left drive axle.
– With a 2nd technician, remove the front final drive from the
mounts in subframe while guiding the right drive axle out of the
flange shaft.
– Lift the front final drive over the steering gear and guide it out
toward the rear.

Installing
Install in reverse order of removal. Note the following:

– Position the subframe with the Engine/Gearbox Jack - VAG


1383A- and line it up with the marking on the longitudinal
members made earlier during removal.
– Tighten the bolts on the subframe, the engine support and the
Engine/Gearbox Jack - Gearbox Support to the tightening
specification only. Do not tighten further. Refer to ⇒ Rep. Gr.
40 (The bolts will be tighten after the axle alignment).

WARNING

Do not drive the vehicle in this condition.

– Install the front driveshaft. Refer to


⇒ “7.3 Front Driveshaft, Removing and Installing”,
page 105 .
– Install the universal joint on the steering gear. Refer to ⇒ Rep.
Gr. 48 .
– Install the coupling rod. Refer to ⇒ Rep. Gr. 40 .
– Install the power steering hydraulic oil line. Refer to ⇒ Rep.
Gr. 48 .
– Fill the hydraulic fluid in the power steering reservoir before
starting the vehicle for the first time. Refer to ⇒ Rep. Gr. 48 .
– Install the front wheels. Refer to ⇒ Wheels and Tires; Rep.

♦ Tighten the subframe bolts to the final tightening specifi‐

the Engine Bung Set - VAS 6122- .

reservoir hose using Hose Clamps - Up To 25mm - 3094- .

– Remove the left and right engine hood seal -1- -arrow-.

– Tighten the front left retaining strap -T40244- to the cylinder


head.

– Mount the Engine Support Bridge - 10-222A- with the Engine


Support Bridge - Sub-frame Adapter - 10-222A/22- and con‐
nectors -T40093/4- on the fender bolting edge.

– Position the Engine/Gearbox Jack - VAG 1383A- under the


subframe.

To avoid axle alignment later, subframe must be secured with


Assembly Carrier Locating Pins - T10300- .

– Secure the subframe with the Assembly Carrier Locating Pins

– Support the subframe and remove the bolts -4-.

– Lower to subframe with the front final drive to dimension -a-


using the Engine/Gearbox Jack - VAG 1383A- .

If necessary, pull subframe down slightly.

To collect escaping hydraulic oil, lay a clean cloth under the sep‐
arating point.

– Counterhold the hex fitting -1- to remove the union nut -2-.

– With a 2nd technician, remove the front final drive from the
mounts in subframe while guiding the right drive axle out of the

Installing
Install in reverse order of removal. Note the following:

– Tighten the bolts on the subframe, the engine support and the
Engine/Gearbox Jack - Gearbox Support to the tightening
specification only. Do not tighten further. Refer to ⇒ Rep. Gr.
40 (The bolts will be tighten after the axle alignment).

WARNING

Do not drive the vehicle in this condition.

– Install the front driveshaft. Refer to


⇒ “7.3 Front Driveshaft, Removing and Installing”,
page 105 .
– Install the universal joint on the steering gear. Refer to ⇒ Rep.
Gr. 48 .
– Install each drive axle. Refer to ⇒ Rep. Gr. 40 .
– Install the power steering hydraulic oil line. Refer to ⇒ Rep.
Gr. 48 .
– Fill the hydraulic fluid in the power steering reservoir before
starting the vehicle for the first time. Refer to ⇒ Rep. Gr. 48 .

– Remove the bolts and remove front noise insulation -1-.

– Move the Used Oil Collection and Extraction Unit - VAG 1782-

• Specified value: Oil level up to bottom edge of oil filler hole.
– Fill the gear oil if necessary. For the correct specification, refer

– To install the screws -arrows- into the dust cap, first use a
needle bearing drift to punch two holes in the dust cap.
– Install the 4 mm diameter screws.
– Remove dust cap using the Puller - Unit Injector - T10055- .
– Punch two holes in the shaft seal using a needle bearing drift.

– Install the 4 mm diameter screws.

Note

♦ Do not damage sealing surface on the input shaft when doing


so.
♦ Be careful not to install the screw too deep otherwise the bear‐
ing underneath will get damaged.

– Remove the shaft seal using the Puller - Unit Injector -


T10055- .

Installing
– Cover the splines on the stub shaft with adhesive tape.
– Lightly coat the outer circumference with oil.

Caution

Risk of driveshaft damage


♦ The pry lever -1- must be positioned on the driveshaft
sleeve -3- in order to remove the driveshaft from the front
final drive -2-.
♦ The boot will be damaged if the pry lever -1- is positioned
on it. The driveshaft must be replaced if this happens.

– Use a pry lever -1- to remove the driveshaft from the front final
drive -2- in direction of -arrow-. To do this, position the pry lever
on the push-on connector -3-.

Note

The driveshaft is secured to the output shaft by a circlip and can


be removed by prying forcefully.

– Remove the front driveshaft.

Installing
Install in reverse order of removal. Note the following:
• Tightening specifications. Refer to
⇒ “7.2 Front Driveshaft Overview”, page 104 .
– Install a new O-ring -1- and new locking ring -2-.

– Attach the driveshaft to the front final drive.


• The markings on the driveshaft and the final drive -arrow- must
line up.

– Install the drive axle on to the flange with a quick push being
careful not to angle it. If it does not slide onto the flange, use
a piece of wood -A-. Pull the drive axle to make sure it secure.

– Attach the driveshaft to the transfer case with new bolts


-arrows-.
– Use the Counterhold - Kit - Multiple Use - T10172- and adapt‐
ers -T10172/6- .
– Install the transmission carrier. Refer to

any vehicle that may still be covered wholly or in part by any of the extensive warranties issued by
Audi.

•= Disconnect the battery negative terminal (ground strap)whenever you work on the fuel system or
the electrical system. Do not smoke or work near heaters or other fire hazards. Keep an approved
fire extinguisher handy.

•= Audi is constantly improving its vehicles and sometimes these changes, both in parts and
specifications, are made applicable to earlier models. Therefore, part numbers listed in this
manual are for reference only. Always check with your authorized Audi retailer parts department
for the latest information.

•= Any time the battery has been disconnected on an automatic transmission vehicle, it will be
necessary to reestablish Transmission Control Module (TCM) basic settings using the VAG 1551
Scan Tool (ST).

•= Never work under a lifted vehicle unless it is solidly supported on stands designed for the purpose.
Do not support a vehicle on cinder blocks, hollow tiles or other props that may crumble under

•= For vehicles equipped with an anti-theft radio, be sure of the correct radio activation code before
disconnecting the battery or removing the radio. If the wrong code is entered when the power is
restored, the radio may lock up and become inoperable, even if the correct code is used in a later
attempt.

•= If you are going to work under a vehicle on the ground, make sure that the ground is level. Block
the wheels to keep the vehicle from rolling. Disconnect the battery negative terminal (ground
strap) to prevent others from starting the vehicle while you are under it.

•= Do not attempt to work on your vehicle if you do not feel well. You increase the danger of injury to
yourself and others if you are tired, upset or have taken medicine or any other substances that
may impair you or keep you from being fully alert.

•= Never run the engine unless the work area is well ventilated. Carbon monoxide (CO) kills.

•= Always observe good workshop practices. Wear goggles when you operate machine tools or work
with acid. Wear goggles, gloves and other protective clothing whenever the job requires working
with harmful substances.

•= Tie long hair behind your head. Do not wear a necktie, a scarf, loose clothing, or a necklace when
you work near machine tools or running engines. If your hair, clothing, or jewelry were to get
caught in the machinery, severe injury could result.

•= Illuminate the work area adequately but safely. Use a portable safety light for working inside or
under the vehicle. Make sure the bulb is enclosed by a wire cage. The hot filament of an
accidentally broken bulb can ignite spilled fuel or oil.

•= Friction materials such as brake pads and clutch discs may contain asbestos fibers. Do not create
dust by grinding, sanding, or by cleaning with compressed air. Avoid breathing asbestos fibers and
asbestos dust. Breathing asbestos can cause serious diseases such as asbestosis or cancer, and
may result in death.

•= Finger rings should be removed so that they cannot cause electrical shorts, get caught in running
machinery, or be crushed by heavy parts.

•= Before starting a job, make certain that you have all the necessary tools and parts on hand. Read
all the instructions thoroughly, do not attempt shortcuts. Use tools that are appropriate to the work
and use only replacement parts meeting Audi specifications. Makeshift tools, parts and
procedures will not make good repairs.

•= Catch draining fuel, oil or brake fluid in suitable containers. Do not use empty food or beverage
containers that might mislead someone into drinking from them. Store flammable fluids away from
fire hazards. Wipe up spills at once, but do not store the oily rags, which can ignite and burn
spontaneously.

•= Use pneumatic and electric tools only to loosen threaded parts and fasteners. Never use these
tools to tighten fasteners, especially on light alloy parts. Always use a torque wrench to tighten
fasteners to the tightening torque listed.

•= Be mindful of the environment and ecology. Before you drain the crankcase, find out the proper
way to dispose of the oil. Do not pour oil onto the ground, down a drain, or into a stream, pond, or
lake. Consult local ordinances that govern the disposal of wastes.

•= The air-conditioning (A/C) system is filled with a chemical refrigerant that is hazardous. The A/C
system should be serviced only by trained automotive service technicians using approved
refrigerant recovery/recycling equipment, trained in related safety precautions, and familiar with
regulations governing the discharging and disposal of automotive chemical refrigerants.

•= Before doing any electrical welding on vehicles equipped with anti-lock brakes (ABS), disconnect
the battery negative terminal (ground strap) and the ABS control module connector.

•= Do not expose any part of the A/C system to high temperatures such as open flame. Excessive
heat will increase system pressure and may cause the system to burst.

Cautions & Warnings
•= When boost-charging the battery, first remove the fuses for the Engine Control Module (ECM), the
Transmission Control Module (TCM), the ABS control module, and the trip computer. In cases
where one or more of these components is not separately fused, disconnect the control module
connector(s).

•= Some of the vehicles covered by this manual are equipped with a supplemental restraint system
(SRS), that automatically deploys an airbag in the event of a frontal impact. The airbag is operated
by an explosive device. Handled improperly or without adequate safeguards, it can be accidentally
activated and cause serious personal injury. To guard against personal injury or airbag system
failure, only trained Audi Service technicians should test, disassemble or service the airbag
system.

•= Do not quick-charge the battery (for boost starting) for longer than one minute, and do not exceed
16.5 volts at the battery with the boosting cables attached. Wait at least one minute before
boosting the battery a second time.

•= Never use a test light to conduct electrical tests of the airbag system. The system must only be
tested by trained Audi Service technicians using the VAG 1551 Scan Tool (ST) or an approved
equivalent. The airbag unit must never be electrically tested while it is not installed in the vehicle.

•= Some aerosol tire inflators are highly flammable. Be extremely cautious when repairing a tire that
may have been inflated using an aerosol tire inflator. Keep sparks, open flame or other sources of
ignition away from the tire repair area. Inflate and deflate the tire at least four times before
breaking the bead from the rim. Completely remove the tire from the rim before attempting any
repair.

•= When driving or riding in an airbag-equipped vehicle, never hold test equipment in your hands or
lap while the vehicle is in motion. Objects between you and the airbag can increase the risk of
injury in an accident.
