Chiller Plant Manager (CPM)

The Chiller Plant manager is an advanced control system which manages and optimizes the
operation of chillers, water pumps, and other equipment in a plant room.
The Chiller plant manager provides a simple and powerful solution to the user like the
facility manager or service personnel for managing the chiller plant operations. It can be
connected to any size building automation system with the help of standard communication
protocols like Modbus and BACnet.

Main Equipment
The CPM system has the following main equipment which are listed below.
These equipment have local control panels (starter panels), and the CPM will communicate
to these local control panels to control and monitor the parameters.
 Water Cooled Chiller - 4
 Primary Chilled Water Pumps - 4
 Secondary Chilled Water Pumps - 4
 Condenser Chilled Water Pumps - 4
 Cooling Tower - 4

Field Devices
The CPM will contain the field devices to monitor certain important parameters, which is
necessary for the working and sequencing of the chiller plant equipment.
These devices are connected to CPM master/slave control which is mounted inside the CPM
panel.

The field devices which are considered in the project are listed below:

 Immersion Temperature Sensors with Thermowell


 Bi-Level switch for CT
 Ambient T&RH sensors
 Water Differential Pressure Sensor with Ball Valve

Control Methodology

The chiller plant manager can be controlled through the following options.
 Local operation through HMI (75F-CCU)
 Remote operation through 75F facilisight

The Basic Operation of Equipment


All the plant room equipment have a particular sequence of operation to maximize energy savings
and equipment efficiency without compromising the comfort of the occupants. Following is the list of
the sequence of operation of different circuits/equipment’s:
1. Chiller Operation Sequence
2. Chilled Water Pump Operation Sequence:
o Primary Pump Sequence
o Secondary Pump Sequence
o Condenser Pump Sequence
3. Cooling Tower Operation Sequence
4. Bypass Valve Operation Sequence
Chiller Sequence
1. Pre-Start Check (Valve Feedback Integration)
 Evaporator and Condenser Valve Status:

o For any chiller to start, the evaporator and condenser valves must provide an open
feedback signal within 10 minutes of the command being issued.
o If the feedback is not received within the specified time:
 The BMS system will attempt to open the valves of the next least runtime
chiller.
 If the next chiller valves also fail to provide feedback, the system will
generate an alarm and prevent chiller startup.
 The evaporator valve is opened first, followed by the condenser valve.

2. Chiller Startup Sequence


 Lead Chiller Selection:

o The chiller with the least runtime hours is selected as the lead chiller.
 Valve Operation:
o The evaporator valve is commanded to open first, followed by the condenser valve.
o The chiller startup is delayed until both valves provide an open feedback signal.
 Primary and Condenser Pump Coordination:

o Once the valves are confirmed open, the associated primary pump and condenser

pump start.
 Chiller ON Command:
o After the pumps are running, the chiller is commanded to start.
o The chiller begins operation and modulates cooling capacity based on the building
load.

3. Additional Chiller Activation (Load-Based Control)

 If the building load exceeds the capacity of the lead chiller:


o The system will activate the next chiller in sequence (based on runtime hours).
o The same startup sequence (valve feedback → pumps → chiller ON) applies.
 Chillers will be brought online incrementally based on load demand and system logic.

4. Chiller Shutdown Sequence


 Load-Based Shutdown:

o When the building load decreases, chillers will be turned off in reverse order (last
chiller added will be the first to shut down).
o Before shutting down a chiller:
 The primary and condenser pumps are turned off.
 The evaporator and condenser valves are commanded to close, ensuring
feedback is received.
 Scheduled Shutdown:
o Chillers can also be turned off based on a predefined schedule or manual override
command.
o Ensure all associated valves and pumps are stopped and closed sequentially.

Evaporator and Condenser Valve Sequences


1. SEQ (Automatic Operation):
o Valves open/close based on the system logic and sequence operation.
o Example: If a chiller is required to start, the evaporator valve opens first, followed by
the condenser valve.
2. ON (Manual Override):
o Valves can be manually opened via the BMS system, overriding the automatic
sequence.
3. OFF (Manual Override):
o Valves can be manually closed via the BMS system, overriding the automatic
sequence.
4. SCH (Scheduled Operation):

o Valves open and close based on a time-based schedule defined in the BMS system.
Chiller Runtime and Switch-Over Pattern

Equal Runtime Distribution Logic:


1. The BMS system tracks the runtime of all chillers. The chiller with the least runtime becomes
the lead chiller for the next period.
2. Scheduled Switchover: The system adjusts the sequence based on runtime hours.
3.
Example Weekly Sequence for 4 Chillers:
 Week 1:
o Lead: Chiller-01
o Lag: Chiller-02
o Backup: Chiller-03
o Spare: Chiller-04
 Week 2:
o Lead: Chiller-02
o Lag: Chiller-03
o Backup: Chiller-04
o Spare: Chiller-01
 Week 3:
o Lead: Chiller-03
o Lag: Chiller-04
o Backup: Chiller-01
o Spare: Chiller-02
 Week 4:
o Lead: Chiller-04
o Lag: Chiller-01

This cycle continues in a loop, ensuring that each chiller operates as the lead chiller for one
week, then as a lag or backup chiller, and every chiller gets the same operational load over time.
For Lead Chiller Trip:
 If the lead chiller trips (due to failure or maintenance):
o The system will automatically stop the lead chiller.
o The next chiller (based on runtime hours) in the sequence will start up, and the
associated valves and pumps for that chiller will also activate.
o The sequence will adjust accordingly, ensuring that the system continues to operate
with minimal disruption.

Primary Pump Sequence


1. Pre-Start Check (Valve Feedback Integration)
o Evaporator Valve Feedback:
Ensure the evaporator valve of the associated chiller is fully open (feedback received) before starting
the corresponding primary pump.
o Condenser Valve Feedback:
Similarly, ensure the condenser valve of the associated chiller is fully open.

If feedback is not received from either valve, the primary pump will not start, and an alarm will be

triggered in the BMS system.


2. Starting Sequence of Primary Pumps

o Lead Pump Operation:


Based on the load of the building and the number of chillers required:
The lead primary pump starts to match the flow demand of the first chiller.
The evaporator and condenser valves of the lead chiller must provide open feedback before the
pump starts.

o Additional Pumps Based on Chiller Demand:


If additional chillers are needed to meet the load:
The corresponding evaporator and condenser valves for the next chiller are checked for open
feedback.

Once verified, the next primary pump starts.


The system ensures the number of active pumps matches the number of active chillers.

3. Staggered Operation for Load Management

Pumps operate in sequence to distribute wear and tear:


The least runtime pump is selected as the next pump to start when a new chiller is activated.
As the building load decreases and chillers are shut down:
Primary pumps turn off in reverse sequence to avoid rapid cycling.

4. Stopping Sequence of Primary Pumps

Chiller Shutdown:
When a chiller is scheduled to turn off, the corresponding primary pump shuts down after the
evaporator valve and condenser valve are fully closed.
If multiple chillers are operating, the pumps associated with the running chillers remain active.

Operating Modes of Primary Pumps

SEQ (Automatic Operation):


Pumps operate based on the logic programmed in the BMS system, matching the building load and
active chiller requirements.
Valve feedback ensures pumps are safely started and stopped.
ON (Manual Override):
Pumps can be manually turned ON through the BMS interface, overriding the sequence logic.
OFF (Manual Override):

Pumps can be manually turned OFF through the BMS interface, overriding the sequence logic.
SCH (Scheduled Operation):

Pumps operate based on a pre-defined schedule in the BMS system.


This schedule can be linked to calendar events or specific time periods.
DISABLE (Emergency Stop):

Pumps can be force-stopped in case of a fault, emergency, or maintenance requirement.


When disabled, the pump will not operate until manually re-enabled.

Secondary Pump Sequence
4 number of variable secondary pumps equipped with VFDs (Variable Frequency Drives) for
modulation.

Soft Integration via VFD:


VFDs will modulate pump speed based on the PID output and DP sensor feedback, ensuring the
pumps operate efficiently to maintain the differential pressure in the CHW (Chilled Water) header.
Soft start/stop functionality will reduce mechanical stress on the pumps during operation.

Secondary Pump Location:


Positioned in the plant room approximately 50 meters away from the main chilled water headers.
Ensure proper isolation valves are installed at the pump suction and discharge points for
maintenance purposes.

Chilled Water Piping:


The chilled water pipes are running 1.8 meters below ground level. Ensure sufficient vertical
clearance and accessibility for maintenance.

Differential Pressure (DP) Sensor Location:


The DP sensor should be installed across the CHW supply and return headers.
Optimal placement: at the farthest point of the system (e.g., at the last AHU or FCU in the building)
to ensure accurate pressure feedback.
Avoid placing the sensor near bends, junctions, or turbulent flow zones to maintain accurate
readings.

Operation of Secondary Pumps


Pump Operations Based on PID Output:
When PID Output > 70%: Pump turns OFF (demand is low).
When PID Output < 40%: Pump turns ON (demand is high).
Pump speed modulation depends on the PID signal to maintain the required pressure in the CHW
headers.

Sequence Control:
Pumps will operate in sequence based on runtime hours:
If the lead pump trips, the least runtime pump starts automatically.
This ensures even distribution of wear and tear among all pumps.

Valve Feedback Integration:


Pumps will respond to the position feedback of control valves (e.g., AHU or FCU valves).
If valves open, indicating increased flow demand, pump operation is triggered accordingly.

Pump Commands in BMS Logic:


SEQ (Auto Command):
Pumps operate automatically based on the logic programmed in the BMS system.
ON (Manual Override):
Pumps can be turned ON manually from the BMS interface.
OFF (Manual Override):
Pumps can be turned OFF manually from the BMS interface.
SCH (Schedule Mode):

Pumps operate ON/OFF based on the schedule defined in the BMS system.

Chiller Dependency:
The operation of secondary pumps will follow the chiller's operating state (ON, OFF, schedule,
sequence, or disabled).

Condenser Pump Sequence


Need to get OPEN Feedback from evaporator, condenser and cooling tower (inlet and outlet) valve of
the lead chiller and Cooling Tower

1. System Pre-Start Checks (Valve Feedback Integration)


Evaporator Valve:
Ensure the evaporator valve (inlet and outlet) of the lead chiller is in the fully open position before
starting any condenser pump.
Condenser Valve:
Once the evaporator valve is confirmed open,the condenser valve will also fully open.
Cooling Tower Valves:

Confirm that the cooling tower inlet and outlet valves are fully open.
If any valve feedback indicates a "closed" or "fault" position, the condenser pump will not start, and
an alarm will be triggered in the BMS system.

2. Starting Sequence of Condenser Pumps

Lead Condenser Pump Start-Up:


After confirmation of the valve open statuses:
The lead condenser pump will start.
It will operate along with the primary pump, secondary pump, and the lead chiller to ensure proper
flow through the condenser loop.

Ramp-Up Based on Condenser Outlet Feedback:


The lead pump speed will modulate via VFD to maintain the flow and temperature setpoint at the
condenser outlet.

Staggered Start for Additional Pumps:


If the system flow demand increases (e.g., multiple chillers operating):
The next condenser pump will start based on the condenser flow or pressure requirement.
The pump with the least runtime hours will be selected as the next pump to start.
Once the additional pump is started, its speed will also modulate based on system requirements.

3. Tripped Pump Handling


If the lead condenser pump trips, the following sequence occurs:
The pump with the least runtime hours automatically starts as the backup.
The BMS system will log the fault and notify the operator of the tripped pump.

4. Stopping Sequence of Condenser Pumps


System Shut-Down:
When the chiller and associated primary/secondary pumps are scheduled to shut down, the
following occurs:
The condenser pump ramps down and turns off.
The condenser and evaporator valves close after the pump stops.

If multiple chillers are running, the condenser pump associated with the last running chiller will shut

down last.
Modes of Operation for Condenser Pump Control

SEQ (Automatic Operation):


Pumps operate automatically based on BMS logic and sequence.
They respond to the open status of evaporator, condenser, and cooling tower valves.

ON (Manual Override):
Pumps can be turned ON manually through the BMS interface, overriding the sequence logic.

OFF (Manual Override):


Pumps can be turned OFF manually through the BMS interface, overriding the sequence logic.
SCH (Scheduled Operation):
Pumps operate based on a pre-defined schedule in the BMS system, enabling automatic ON/OFF
control based on time.

Key Notes for Implementation


Valve Feedback and Interlocks:

Ensure reliable feedback signals for valve positions (fully open/closed).


Include interlocks in the BMS to prevent pump operation if valve feedback is faulty.
Flow and Pressure Sensors:

Install flow/pressure sensors at the condenser outlet for accurate ramp-up/down control of pump
speed via VFD.
Equal Runtime Distribution:

Implement a runtime tracking logic in the BMS to evenly distribute runtime hours among all pumps.
Cooling Tower Integration:

Ensure cooling tower operation is fully synchronized with condenser pump operation to avoid dry
running or cavitation issues.

Cooling Tower Sequence


Cooling Tower inlet and outlet valve need to get open feedback for which cooling tower gets turned
ON.

Cooling towers are enabled only if the chiller command is active.


Each cooling tower cell will operate based on:
Condenser valve status.
Cooling tower inlet temperature (>30°C to start).
Cooling tower outlet temperature (<26°C to stop).
Level switch feedback to ensure sufficient water levels in the basin.
Cooling tower fan speeds are controlled by variable frequency drives (VFD) based on temperature
conditions.

The sequence ensures balanced utilization among the towers by alternating their priority.
Start-Up Sequence
Chiller Command Enabled:
Check the chiller's "ON" command status.

Verify the condenser valve is fully open (feedback signal required).

Cooling Tower Valves Open:
For each cooling tower, ensure the inlet and outlet valves receive an open command.
Confirm valve feedback (open status) before proceeding.

Inlet Temperature Check:


Check the cooling tower inlet water temperature.
If the inlet temperature exceeds 30°C, the corresponding cooling tower fan (Cell 1 and/or Cell 2)
ramp up gradually to maintain efficient cooling.

Cooling Tower Fan Start:


Fan frequency is increased proportionally to control the outlet water temperature.
Start priority alternates among the towers (e.g., CT1 first, followed by CT2, then CT3, and so on).

Outlet Temperature Control:


Monitor the outlet water temperature.
If the outlet temperature reaches 26°C or below, reduce the fan speed or turn off the fan (depending
on the cooling demand).

Level Switch Check:


Monitor level switches in the cooling tower basin.
If the water level is insufficient, issue a fault alarm and prevent cooling tower operation.
Shut-Down Sequence

Chiller Command Disabled:


Receive the "OFF" command from the chiller.

Condenser Valve Closure:


Close the condenser water valve after confirming the chiller is off.
Wait for feedback that the condenser valve is fully closed.

Cooling Tower Valve Closure:


Issue a close command for the cooling tower inlet and outlet valves.
Confirm feedback that valves are fully closed.

Cooling Tower Fan Shut-Down:


Turn off the fan(s) only after valves are confirmed closed.
Stop fans in the reverse sequence of start-up (last started = first stopped).

Cooling Tower Alternation Logic


Daily Alternation:
 Day 1: CT1 → CT2 → CT3 → CT4
 Day 2: CT2 → CT3 → CT4 → CT1
 Day 3: CT3 → CT4 → CT1 → CT2
 Day 4: CT4 → CT1 → CT2 → CT3
 Day 5: CT1 → CT2 → CT3 → CT4 (Repeat from Day 1).

This rotation ensures that each cooling tower takes turns as the first in sequence, then the second,
and so on. By rotating daily, each tower gets equal opportunity to operate first, which balances the
wear and tear.

Weekly Alternation Logic (Alternating Every Week):
Alternatively, you could alternate the priority on a weekly basis to ensure equal distribution over a
longer period:
 Week 1: CT1 → CT2 → CT3 → CT4
 Week 2: CT2 → CT3 → CT4 → CT1
 Week 3: CT3 → CT4 → CT1 → CT2
 Week 4: CT4 → CT1 → CT2 → CT3
 (Repeat for following weeks)
This ensures each cooling tower operates at the top priority for a full week, and over a 4-week cycle,
each cooling tower will have had equal time in each sequence position.

Bypass Valve Sequence


The bypass valve operation is triggered when the building line pressure exceeds the warning pressure
setpoint configured in the BMS.
Bypass Valve Modulation:

The bypass valve will modulate open proportionally to relieve the excess pressure from the system.
The modulation is based on the pressure difference (measured by the DP sensor) between the supply
and return headers:
Greater Pressure Difference: Valve opens further.
Normal Pressure Difference: Valve modulates back to its default position.

Secondary Pump Ramp Down:

Simultaneously, the speed of the secondary pumps will be ramped down via the VFDs to reduce flow
and pressure in the building line.
The VFD speed control is guided by the PID controller based on the DP sensor feedback.

Sequence of Events:

Pressure Exceeds Warning Setpoint:


Bypass valve modulates open.
Secondary pump speed ramps down.

Pressure Returns to Normal:


Bypass valve modulates back to its default closed position.
Secondary pump speed ramps back up as needed.

CPM Software

The 75F CPM software is based on the cloud platform. All the chiller data and analytics are
available on the cloud and the same can be viewed and controlled from the Facilisight
portal.

CPM Monitoring of Chillers & Field Parameters
The CPM will provide a 3D layout of the chiller plant with all the monitoring and control
parameters.

CPM Control of Equipment


CPM can control all the equipments remotely with internet access. The CPM will provide you
with the automation of the chillers, pumps, fans and other various devices which are
integrated with the CPM panel.

Alarms & Events & Notifications


Custom alerting is possible in the 75F system, where it can send alert notifications through
email, SMS and desktop notification.

Reports & Trends


CPM stores all the relevant data in cloud storage through the CCU as a data aggregator. The

APPLICATION AND USE

Multiprotocol I/O modules of the MIX-IP series are designed to create distributed control systems by extending the capabilities
of building controllers like MAC36NL, iSMA-B-J8, or AAC20 with inputs and outputs, using an IP connection and open
communication protocols, BACnet IP and Modbus TCP/IP. All the MIX series modules are equipped with the types of I/Os most
commonly used in building automation (MIX of all types of I/Os in one unit). The factory-equipped, most popular open communication
protocols, Modbus and BACnet, are selected using a DIP switch. Modules in the MIX-IP series are equipped with two Fast Ethernet
interfaces working in a switch mode, allowing for a daisy chain connection of multiple units. Additional RS485 interface has an added
functionality, the Modbus TCP/IP to Modbus RTU/ASCII gateway, enabling the connection of additional modules/devices, which
communicate as servers (slaves) on the serial bus. The Modbus gateway functionality is active both when the module is operating
in the Modbus and BACnet mode. The MIX-IP modules, communicating either in Modbus or BACnet, are always client (master) units
on the network. One major advantage of supporting the modules with open communication standards is the versatility to install
them in both new and completed installations, as part of an existing BMS. The modules are addressed using rotary switches, which
facilitates and accelerates the process of commissioning the system. Built-in mini USB allows for the initial configuration of the unit
without a power supply.

APPLICATION AND USE

The MG-IP multiprotocol meter gateway is designed to simplify the integration of water, electricity, gas, and other meters installed
in the building to the BMS using an IP connection. The device allows a simultaneous integration of up to 180 meters of various
types. The M-Bus interface allows for communication and power supply of up to 60 M-Bus meters. The maximum current must not
exceed 130 mA. The RS485 interface allows for connecting of up to 128 Modbus devices. The device address and Modbus baud
rate are set using DIP switches. The built-in TCP/IP interface provides the ability to use an existing LAN infrastructure and allows for
distributed meter monitoring systems. The MG-IP device configuration is possible with the built-in web server or dedicated software,
the iSMA Configurator.

NTI Series Immersion type Temperature Sensor
Product Overview
 Resistance Temperature Detector is a sensor whose resistance changes as its temperature changes. The resistance
increases as the temperature of the sensor increases. The resistance vs temperature relationship is well known and is
repeatable over time. An RTD is a passive device. An RTD works by using a basic principle; as the temperature of a
metal increases, so does the resistance to the flow of electricity. An electrical current is passed through the sensor,
the resistance element is used to measure the resistance of the current being passed through it. Resistance
Temperature Detector is a temperature sensor widely used for temperature measurement applications. It consists of
resistance, insulated copper wires which are made by platinum.
 A thermistor is a semiconductor type of resistor whose resistance is strongly dependent on temperature, more so
than in standard resistors. The word thermistor is a portmanteau of thermal and resistor. Thermistors are
categorized based on their conduction models. Negative-temperature-coefficient (NTC) thermistors have less
resistance at higher temperatures, while positive-temperature-coefficient (PTC) thermistors have more
resistance at higher temperatures. NTC thermistors are widely used as inrush-current limiters and
temperature sensors, while PTC thermistors are used as self-resetting over current protectors and self-
regulating heating elements. An operational temperature range of a thermistor is dependent on the probe
type and is typically between −100°C and 300°C (−148 °F and 572 °F). With NTC thermistors, resistance
decreases as temperature rises; usually due to an increase in conduction electrons bumped up by thermal
agitation from the valence band. An NTC iscommonly used as a temperature sensor, or in series with a
circuit as an inrush current limiter.

NCFWLS Cable Float Type Water Level Switch
Product Overview

 NCFWLS is using microswitch to be contact elements. When the liquid level rises to the float place, angle offloats
place will be changed by the liquid level. When it reaches a certain angle, there will be ON or OFF contact signal
output at the switches.
 NCFWLS is a control device for automatic on/off pumps. It is also an alarm device at certain pre-determined surface
levels. It is suitable for use in non-flammable liquids at 250 volts. Inpotentially explosive atmospheres (e.g., oil tanks)
the Switch can be used in conjunction with (Ex) I-isolator switch units. Due to its large float casing, the float Switch
has a buoyancy that guarantees smooth, trouble- free operation under all conditions. The switch has a double
chamber and a final remolding finish to make it absolutely hermetic.
